About this file
This is a Technical Specification document for the ESR D1/D3 Dipole Magnets to be used in the Electron-Ion Collider (EIC) at Brookhaven National Laboratory. The specification establishes comprehensive technical requirements for the design, fabrication, assembly, testing, and delivery of 542 D1/D3 dipole magnets and related components. The magnets are particle accelerator components designed to store polarized electron beams at energies ranging from 5 GeV to 18 GeV, operating at constant field/current with a maximum pole tip field of 0.291 Tesla and coil current of 556 Amps. Each magnet assembly weighs approximately 5,635 lbs and requires water cooling with supply temperatures of 24-35°C and return temperatures of 39-50°C at a maximum system pressure of 100 psig.
The specification details requirements for magnet core assembly using laminated steel with greater than 95% packing factor, electrically insulated cold-rolled annealed magnetic iron laminations with ASTM C-5 coating, and magnetic shims for fine-tuning field strength and correcting multipole effects. Coils must be fabricated from Oxygen Free High Conductivity (OFHC) copper per ASTM-B170-99 with internal water cooling passages, featuring turn-to-turn and ground insulation via fiberglass tape and vacuum-impregnated epoxy systems (preferred formulation specified using Dow Chemical DER 332 and DER 736 resins). The specification mandates comprehensive acceptance testing including coil dimensional measurements, water flow rate verification at 100 psi, pressure leak tests at 250+ psi for 60 minutes, ground insulation hipot testing at 5,000 volts DC, turn-to-turn insulation testing at 1,600 volts peak-to-peak or 2,000-volt impulse, and DC resistance verification. All completed magnet assemblies must include thermal protection monitoring via thermal switches set at 150°F, survey monuments, lifting provisions with 3:1 safety margin, permanently affixed nameplates with manufacturer information and specifications, and secure packaging with stress analysis documentation for safe shipment. Referenced specification control drawings (2104M0000 through 2104M0089) and related specifications (EIC-MSG-SPC-010 for steel materials) establish detailed dimensional, tolerance, and configuration requirements for all components.

Technical Specification for the ESR D1/D3 Dipole Magnets
SCOPE
This specification defines the technical requirements for the ESR D1/D3 Dipole Magnets to be used at the Electron-Ion Collider (EIC) at Brookhaven National Laboratory (BNL) managed by Brookhaven Science Associates (BSA).
Background The EIC Project will design, build, and install the accelerator hardware for a new Electron Storage Ring, an electron injector, and modifications to the hadron ring required to produce an electron ion collider and infrastructure. It will include one interaction region, with an allowance for a second, and one detector. The facility is designed to meet requirements to ensure high reliability and availability for the user program.
Conventional beam line accelerator magnets will be used to bend and focus high energy and high intensity electron beams in the EIC Rapid Cycling Synchrotron ring (RCS) and the EIC Electron Storage Ring (ESR). The RCS will be located outside the existing Relativistic Heavy Ion Collider (RHIC) tunnel, while the ESR will be located in the existing tunnel.
Magnet Details The ESR dipole magnets will store the polarized electron beam for the EIC particle collisions for hours at various energies, depending on the science program, from 5 GeV to 18 GeV. Therefore, the ESR dipoles will operate at constant field/current. These magnets shall be fabricated with high quality laminated steel to provide high field quality. For production magnets all the core laminations from different production heats shall be shuffled in an organized fashion to provide minimal differences in magnetic field strength from magnet to magnet.

The magnet design shall include lifting points so that the magnet is not distorted when lifted. A lifting fixture shall be designed if the lifting hook/point is more than 1.5 meters above the magnet.
Magnet Coil Mounting The magnet design shall include the coil mounting system within the magnet. The support system shall support the coils without deformation when the magnet is operating at maximum field and temperature specified in Table 3.1. Non-magnetic metals (aluminum, stainless steel, etc.) shall be used for the coil support. The coil support shall include an additional layer of radiation resistant ground insulation including minimum of 1/8” fiberglass or G10 insulation and an additional 2 layers of Kapton sheet with a minimum thickness of 0.004 inches. This ground insulation shall be between the coil and all contacting magnet core surfaces and metal/grounded coil support surfaces. The insulation shall be configured so the assembled magnet shall pass a > 5,000 Volts hipot test for one minute. The coil supports shall be designed to allow replacement of the coil and reuse of the coil support components.
Magnet Core Assembly
3.2.1 Magnet Core
The magnet core shall be produced by stacking steel laminations with high accuracy. The magnet steel for the laminations shall be supplied by the Contractor in accordance with Specification EIC-MSG-SPC-010. The steel laminations shall be electrically insulated and the core assemblies designed to prevent eddy current variations in the magnet gap field when the coil current changes. The laminations shall be welded to each other in a fashion that maintains the overall core mechanical tolerances and provides a rigid assembly for the magnet. The packing factor for the lamination steel shall be >95%. Alternate approaches such as through bolting and/or epoxying/chemically bonding may be used provided the method meets the mechanical, dimensional, electrical, and tolerance requirements and does not alter the magnetic properties in the magnet gap. Alternate approaches shall be approved in writing by the BSA technical representative prior to implementing.
3.2.2 Magnet Core Configuration
The magnet core shall meet the dimensional and tolerance requirements of drawing 2104M0000 and the associated magnet model. Drawing 2104M0000, D1/D3 Magnet Assembly with Required Interfaces, includes interfaces for magnet support, survey points, vacuum support hardware, and end magnetic shims. The magnet fabrication and assembly drawings shall include interfaces for coil supports, cable termination components, magnet mounting, magnet lifting, and any other interface required by the final detailed magnet design.
3.2.3 Core Lamination Material
The dipole magnet cores are to be produced with laminated steel of cold rolled, annealed, magnetic iron. The lamination steel shall be supplied with ASTM C-5 coating to provide electrical insulation between laminations. Alternate insulation materials and methods can be used after review and approval in writing by the BSA technical representative. Lamination profile and dimensions are provided on drawing 2104M0016. All the laminations from different steel lots/heats shall be shuffled as per BSA directive based on BSA magnetic measurements of sample steel. This is to provide a consistent field strength magnet to magnet for the same excitation current.
3.2.4 Core Lamination Shape
The Contractor shall stamp or form the laminations to their final shape. The individual laminations shall meet the dimensional and tolerance requirements of drawing 2104M0016. The steel laminations shall be manufactured so that the magnetic properties are non-oriented/uniform in any direction in the lamination. The number of notches stamped on each lamination, location as indicated on drawing 2104M0016, represents the heat number of the steel supplied, e.g. 1 notch indicates heat #1, 2 notches indicate heat #2, etc. Variations to the lamination shape for weld preparations or other manufacturing improvements are allowed with prior review and approval by the BSA technical representative.
The lamination shall not be splitable. The beam line vacuum chamber installation and magnet coil installation or replacement will happen via the open midplane in the lamination stack.
3.2.5 Magnetic Shims
The design shall include provisions to allow for fastening additional pole shims to the ends of the magnet cores as shown in 2104M0000. The magnet shim assembly will adjust the magnetic length of the magnet core up to 1%. The magnet shim assembly will accommodate different pole shim profiles and have vertical adjustability as shown in 2104M0000. The magnet shim assembly will correct multipoles due to end-effects and possible differences in field integral between magnets.
3.2.6 Completed Core Assembly
All exterior surfaces of the completed stacked core assembly shall be free of rust and then primed and painted to the approved BSA colors with oil-based paint. Surfaces directly associated with the magnet poles as indicated on drawing 2104M0000 shall not be painted. Holes on drawing 2104M0000 defined for magnet survey, for magnet mounting, and threaded holes for coil and component mounting shall not be painted. Surfaces left unpainted shall be treated with a rust-inhibiting solution. The laminated core shall be visible, fully or in part, after assembly to provide a surface for survey monuments as indicated on 2104M0000.
Magnet Coils The magnets shall be provided with internally water cooled, Oxygen Free High Conductivity (OFHC) copper coils for the main coil winding. The magnet coil assemblies include the main coil winding, comprised of two separate pancake coils, and the trim coil winding for fine tuning of the required fields. The coil turns, coil cross-section, coil leads, dimensions, and tolerances are specified in the supplied drawings 2104M0013 and 2104M0014. The coil turns shall be electrically insulated turn to turn and coil to ground with a fiberglass/vacuum impregnated epoxy system as described in 3.3.5.
The magnet coils have been designed to accommodate a wide range of fields. The coil turns, coil bus cross-section, coil resistance, and magnet inductance have been designed in concert with the power supply requirements and interconnect cabling specifications.
Coil Manufacturing The coils shall be wound with appropriate minimum bend radii to prevent excessive distortion of the internal water passage or external dimensions. All bends shall be stress-relieved and any key-stoning due to bending of the conductor shall be mechanically removed by filing or grinding. The resulting sharp corners shall be radiused to match the straight conductor.
Continuous length conductors for the coils are preferred and up to two (2) brazed joints are permitted in a single coil. The braze connections shall not be in the bends or within 3” of the bends. The brazed joints shall be configured as shown on drawings 2104M0013 and 2104M0014. The braze material shall be Handy Harmon “Sil-Fos -15” braze without flux or BSA approved equivalent. Before installing a braze joint during coil fabrication, three (3) sample braze joints shall be performed with written instructions and manufacturing drawing. These sample braze joints shall be machined in half to verify full penetration of the braze material during the process. Any change in the process during production shall require fabrication and inspection of three (3) new samples.
The Contractor is responsible for designing and fabricating all the tooling necessary and developing and documenting the methods needed to consistently wind the coils, to make coil connections if needed, and to install the water fittings and plugs as described in 3.3.7.
3.3.2 Main Coil Conductor Material

All magnets produced and delivered shall have satisfactorily passed the applicable acceptance tests prior to shipping. The acceptance test data for each delivered magnet assemblies shall be recorded on a “MAGNET INSPECTION DATA SHEET” (Attachment 1) and associated Contractor developed travelers. Rejected parts and assemblies shall be marked as such or physically isolated from accepted parts and magnet assemblies to ensure they are not inadvertently used.
4.2.1 Magnet Coil Inspection and Testing
After fabrication and before installation into the magnet assembly the individual coils shall be tested for each applicable coil-turn configuration of the magnet design. The acceptance test data for each delivered coil, at each configuration, shall be recorded on the “COIL INSPECTION DATA SHEET” (Attachment 1).
a. Coil dimensional measurement and visual inspection to confirm the coil bus cross-section, the coil turns, overall cured coil size, and the coil lead location meets the drawing requirements within specified tolerances.
b. Coil water flow rate test after epoxy infusion recorded in GPM @ a pressure of 100 psi and ambient temperature in degrees F as indicated by the “MAGNET INSPECTION DATA SHEET” (Attachment 1).
c. Coil flow passage shall be “ball” checked with a ball no smaller than 1/8” diameter before and after epoxy infusion to ensure that the water passage has not been distorted from the forming operations, brazing, or epoxy incursion during fabrication.
d. Coil water passage leak check prior to coil epoxy infusion and after infusion to verify that the material, brazed joints, water end fittings, and end plugs are leak tight. This test shall be performed at a water pressure > 250 psi for a period of 60 minutes recorded in 15-minute intervals as indicated by the “MAGNET INSPECTION DATA SHEET” (Attachment 1).
e. Coil ground insulation test after epoxy infusion and cure. The magnet coils shall be tested to 5kV differential between the copper bus and the outer epoxy insulated surface. Evidence of insulation breakdown or damage or a leakage current which exceeds 10 microamps at 5000 volts DC shall be cause for rejection. Results to be recorded as indicated on “COIL INSPECTION DATA SHEET” (Attachment 1).
f. The insulation between the main coil and the trim coil shall be tested after epoxy infusion and cure. The magnet coils shall be tested with a 5 kV differential between the main coil copper bus and the trim coil conductor. Evidence of insulation breakdown or damage or a leakage current which exceeds 10 microamps at 5000 volts DC shall be cause for rejection. Results to be recorded on “COIL INSPECTION DATA SHEET” (Attachment 1).
g. The turn-to-turn coil insulation shall be tested either by applying 1600 volts peak-to-peak high frequency for one minute across the coil terminals or by applying a 2000-volt peak impulse having a rise time of 1 to 5 microseconds. This is done by switching a capacitor across the terminals of the coil so that a resonant circuit is formed (method similar to that described in AIEE conference paper No. 57-295, "High Voltage Surge Tests for Detecting Faults Between Turns of Rotating Machines"). There shall be no indication of breakdown between turns, as indicated by a scope trace of the oscillations (see Appendix A). The actual scope trace for each coil must be attached to the data sheet. Results to be recorded as indicated on “COIL INSPECTION DATA SHEET” (Attachment 1).
h. Coil resistance verification from lead end to lead end. Results to be recorded as indicated on “COIL INSPECTION DATA SHEET” (Attachment 1).
4.2.2 Magnet Core Inspection
The magnet core dimensional measurement and visual inspection shall be done for the individual core segments and the assembled magnets to confirm that the cores meet the drawing requirements within the specified tolerance and fabricated in accordance with the technical specification.
4.2.3 Magnet Assembly Inspection and Test
The assembled magnet shall be inspected to verify conformance to the technical specification, the specification control drawings, and the approved manufacturing and assembly drawings. The core of the assembled magnet shall meet the appropriate dimensional and tolerance requirements. The installed coils shall be properly supported so they meet the magnet assembly and coil drawing dimensional and tolerance requirements.
4.2.4 Magnet Assembly Electrical Tests
The following electrical tests and checks shall be done on the completed magnet assembly with the cable termination assemblies installed and connected to the coils.
Ground insulation check: the copper bus of the assembled magnet coil circuit with jumpers shall be tested to 5 kV with the magnet core as ground. The insulation to ground shall be tested to withstand 5000 volts DC for one minute applied between the conductor and the magnet core assembly. Evidence of insulation breakdown or damage or a leakage current which exceeds 10 microamps at 5000 volts DC shall be cause for rejection. Results to be recorded as indicated on “MAGNET INSPECTION DATA SHEET” (Attachment 1).
The insulation between the main coil and the trim coil shall be tested after magnet assembly. The magnet coils shall be tested with a 5 kV differential between the main coil copper bus and the trim coil conductor. Evidence of insulation breakdown or damage or a leakage current which exceeds 10 microamps at 5000 volts DC shall be cause for rejection. The trim coil shall also be tested to 5 kV to ground, Results to be recorded on “COIL INSPECTION DATA SHEET” (Attachment 1).
Ohmic resistance of the completed magnet coil circuit with jumpers between coils installed. Results to be recorded as indicated on “MAGNET INSPECTION DATA SHEET” (Attachment 1).
