THERMOPLASTIC ROOF MEMBRANE REPAIR PROCEDURES TP2
Cutting and Patching: Topside Repair The following procedure is used in repair situations that require cutting open a thermoplastic single-ply roof membrane, replacing damaged roof system components and installing a topside patch to return the membrane to a watertight condition.
TOOLS AND SUPPLIES:
o Hot-work gloves o Solvent-resistant gloves o Eye protection o Compatible crayon or marker o Hooked blade utility knife, scissors o Push broom, brush or leaf blower o Measuring tape o Plastic pail, water, detergent, nonabrasive scrub brush or pad, rubber gloves, squeegee, rags o Compatible single-ply sheet o Compatible roof insulation o Compatible membrane adhesive o Compatible membrane cleaner o Hot-air welder, hand roller, seam probe o Compatible cut-edge sealant
1 Remove field coating, debris, incompatible materials and other contaminants, and ballast from the area of the membrane or flashing to be repaired.
Prepare a work area that extends well beyond the in-tended cut perimeter. Where the existing membrane surface is excessively contaminated or degraded, or field coating cannot be removed completely, follow TP 3—Cutting and Installing a Patch: Blindside Repair to complete the repair.
2 Cut the membrane in the problem area to expose the underlying roof system components. Cut out and remove or make a U-cut and peel back the mem-brane material, depending on the size and condition of the problem area and available patch material(s).
Round the corners in the cut.

3 Evaluate the type and extent of damage to un-derlying roof system components.
Where the roof deck was not adversely affected, and damage is isolated and may be addressed by replac-ing affected components with available compatible materials, follow the steps in this procedure.
Where extensive damage to the roof system or damage to the roof deck is found, note the observed damage in the service call report and document it with photos. Further evaluation beyond the scope of this manual is necessary. Follow the steps later in this procedure to install a patch and restore the membrane to a watertight condition.
4 Remove affected roof system components such as cover board and insulation fasteners. Cut and remove damaged cover board and insulation mate-rial. Remove adhesive and debris that may prevent close-fitting replacement materials from being installed correctly.
5 Prepare and install compatible replacement components. Finished replacement insulation and cover board thickness should match surrounding materials. Measure and cut close-fitting insulation and cover board material. Attach the replacement insulation and cover board materials with fasten-ers or adhesive compatible with the existing roof system.
6 Remove dirt, debris and field-applied coating from the perimeter of the cut. Where necessary, scrub the work area with a residue-free cleaner and water. Rinse thoroughly with clean water and allow the membrane to dry. A leaf blower rubber-bladed squeegee and clean, absorbent, lint-free rags may be used to facilitate drying.
Where the existing membrane surface is excessively contaminated or degraded, or field coating cannot be removed completely and as a result a watertight hot-air weld cannot be formed, follow TP 3— Cutting and Installing a Patch: Blindside Repair to complete the repair. Blindside repairs only may be practical with mechanically attached and loose-laid and ballasted membranes.

7 Cut a patch from a reinforced single-ply sheet compatible with the existing roof membrane. Size the patch to extend 4 inches beyond any part of the defect. Round all corners of the patch to limit peel-ing of square corners. Round the ends of the cut in the existing membrane.
8 Wipe the area of the existing membrane to receive the patch and the underside of the patch material with a clean, absorbent, lint-free cotton cloth dampened with manufacturer-recommended membrane cleaner. Where the manufacturer cannot be identified, use a product labeled as single-ply membrane cleaner. Do not pour the cleaner direct-ly on the membrane. Wipe the area clean with the cleaner-dampened cloth. Allow the surface of the membrane and patch to air dry.

9 With adhered membranes, adhere the patch to the replacement insulation or cover board:
1) Apply compatible membrane adhesive to the substrate and mating area of the patch as rec-ommended by the manufacturer. Be careful to keep the adhesive off surfaces that will be hot-air welded.
2) Follow the manufacturer’s recommendation to determine when the adhesive is ready for laying in the patch material. A tack test commonly is used to make that determination. With this test, the adhesive should be tacky but should not stick or string when touched with a finger.
3) Lay in the patch and apply hand pressure or use a hand roller to bond the mating surfaces.
10 Weld the patch in place using the three-step hot-air welding method—tack weld, pre-weld and final weld. Skip the tack weld where the patch was adhered to the substrate.
1) Using a hot-air welder, tack weld the patch to the existing membrane sufficiently to hold the patch in place, taking care to not wrinkle the patch material.
2) Pre-weld the patch by inserting the welder noz-zle under the patch and forming a continuous pre-weld approximately 2 inches from the edge of the patch. This pre-weld will prevent heat leakage during the final welding and is achieved by following the welder nozzle closely with a hand roller to provide pressure to adhere the back of the weld area.
3) Final weld the outer 2 inches by concentrating the heat on the remaining unadhered outer portion of the patch until the membrane and patch have reached the welding temperature.
The hot-air welder should be moved quickly enough to avoid scorching the membrane, yet slowly enough to achieve a complete weld. Press firmly when rolling with a hand roller in front of and parallel to the nozzle opening to bond the materials. With PVC membranes, a complete weld is characterized by slight bleed-out at the edge of the weld. The additional photo shows weld bleed-out with PVC. 10

11 Where T-joints occur, install T-joint patches.
Follow TP 4—T-joint Patch procedure.
12 After the welded areas have cooled, check seams for voids with a rounded-tip probe such as a cotter pin extractor.
13 Where required by the manufacturer, apply compatible cut-edge sealant along the patch perimeter.
14 Where aggregate ballast or pavers have been removed, reinstall membrane protection material and redistribute the ballast after the cut-edge sealant has skinned over.

THERMOPLASTIC ROOF MEMBRANE REPAIR PROCEDURES TP21
Installation of a Penetration Pocket Installation of a penetration pocket is acceptable as a last alternative for flashing existing small roof penetrations such as electrical conduit, mechanical supply lines and guy wire anchors that do not include adequate flashings.
A break-formed membrane-coated metal pocket, pre-fabricated membrane-coated metal one- or two-piece pocket, or pre-molded thermoplastic material pocket may be used. When using a membrane-coated metal pocket, a flashing (target) sheet of unreinforced material compatible with the roof membrane should first be hot-air welded to the pocket flange and then to the roof membrane. The flashing sheet should be sized to extend approximately 3 inches onto the roof membrane on all sides of the pocket. The pocket is filled with a compatible pourable sealant.
TOOLS AND SUPPLIES:
o Hot-work gloves o Solvent-resistant gloves o Eye protection o Hooked blade utility knife, scissors o Compatible crayon or marker o Push broom, brush or leaf blower o Plastic pail, water, detergent, nonabrasive scrub brush or pad, rubber gloves, squeegee, rags o Pre-manufactured penetra-tion pocket kit or a break-formed sheet-metal pocket and compatible pourable sealant o Compatible single-ply sheet o Compatible membrane cleaner o Compatible elastomeric sealant o Hot-air welder, hand roller, seam probe
1 Remove field coating, debris, incompatible ma-terials and contaminants, and ballast from the area around the existing penetration. The area prepared should be large enough to accommodate stripping plies on all sides of the pocket.
REPAIR MANUAL for Low-slope Membrane Roof Systems—2nd Edition 285
NOTE: Where penetrations such as flexible conduit or braided lightning protection cables are found that may allow water in, it is recommended that a gooseneck flashing or conduit housing be considered.
2 Scrub the work area with a residue-free cleaner and water.
3 Rinse thoroughly with clean water and allow the membrane to dry. A rubber-bladed squeegee and clean, absorbent, lint-free rags may be used to facilitate drying.
4 Wipe the membrane around the penetration with a clean, absorbent, lint-free cotton cloth damp-ened with manufacturer-recommended membrane cleaner. Where the manufacturer cannot be identi-fied, use a product labeled as single-ply membrane cleaner. Do not pour the cleaner directly on the membrane. Allow the cleaned surfaces to air dry. For pre-molded thermoplastic pockets, also wipe the underside of the pocket flange.
5 Apply compatible elastomeric sealant around the base of the penetration to prevent pocket filler material from flowing into the roof system.
286 286REPAIR MANUAL for Low-slope Membrane Roof Systems—2nd Edition
6 Place the pocket around the penetration and close and seal the open seam by soldering, mechan-ically fastening and sealing or heat-welding, as necessary. For pre-molded thermoplastic pockets, follow the manufacturer’s instructions; tack weld the pocket to the membrane to keep from moving during heat welding of the side seams.
7 Center the pocket around the penetration. De-pending on the pocket design, set the base in butyl sealant and roll the top of the base flange with a hand roller to ensure it is well-bonded to the membrane or follow the manufacturer’s instructions for heat welding the base to the roof membrane.

288 288REPAIR MANUAL for Low-slope Membrane Roof Systems—2nd Edition
8 If pockets were heat-welded to the roof mem-brane, check seams for voids with a rounded-tip probe such as a cotter pin extractor after the welds have cooled.
9 Thoroughly stir two-part pourable sealant, where used. Follow the manufacturer’s instructions for preparing pre-packaged one-part sealant. Pack-age contents may have separated in storage and may need to be redistributed. Fill the pocket, crowning the sealant above the top of the penetration pocket to provide drainage away from the penetration. As an option, install a rain cover and apply compatible sealant around penetrations. See construction detail PP-1 in the Architectural Metal Flashing section of The NRCA Roofing Manual: Architectural Metal Flashing and Condensation and Air Leakage Control.
THERMOPLASTIC ROOF MEMBRANE REPAIR PROCEDURES TP22
Roof Drains Where a leak is suspected at an interior roof drain, troubleshooting should proceed in this order:
1. Below-deck drainage system components
2. Drain bowl
3. Drain flashing
At each step, note the findings on the inspection report.
Once the problem is located, perform the appropriate permanent repairs. Where practical, blindside repair is the preferred method for reflashing a roof drain.
TOOLS AND SUPPLIES:
o Hot-work gloves o Solvent-resistant gloves o Eye protection o Hooked blade utility knife, scissors o Compatible crayon or marker o Push broom, brush or leaf blower o Inflatable drain plug, compression drain plug o Plastic pail, water, detergent, nonabrasive scrub brush or pad, rubber gloves, squeegee, rags o Compatible reinforced single-ply sheet o Compatible unreinforced flashing sheet o Compatible membrane cleaner o Compatible compression sealant o Compatible cut edge sealant o Hot-air welder, hand roller, seam probe
1 Ensure the drain is free-flowing. Where water is ponding at the drain, remove debris from the drain sump. Remove the strainer and remove debris visi-ble inside the drain bowl and leader opening. Where water is not draining or draining slowly, it is nec-essary to investigate below-deck drain line compo-nents for obstructions.
REPAIR MANUAL for Low-slope Membrane Roof Systems—2nd Edition 289
NOTE: It is important that the owner be made aware that access to the underside of the roof deck is necessary for troubleshooting.
2 Determine whether below-deck plumbing components are the source of leakage. Examine the plumbing components for cracks, leaking joints and condensation.
3 Check the drain clamping ring and bolts for missing or damaged parts. Check for compromised or missing sealant at the clamping ring. Where necessary, remove the clamping ring bolts, clamping ring and existing sealant. Replace broken or miss-ing parts. Drilling and retapping of drain bolts and receivers may be necessary.
4 Apply a continuous bed of compression sealant around the drain bowl flange and replace the clamp-ing ring. Tighten the clamping ring bolts.
5 Plug the leader below the drain bowl-leader junction. Fill the drain bowl with water to a level 1 inch below the bowl-to-flashing interface and check for drain bowl leaks.
• Where a damaged drain bowl is leaking, repairs may involve replacing the drain bowl and dam-aged adjacent components such as insulation or installing a retrofit (insert) drain. The owner should be notified and the preferred corrective action determined and agreed upon with the owner.
• Where no leaks are found, proceed to Step 6.
290 290REPAIR MANUAL for Low-slope Membrane Roof Systems—2nd Edition
6 With the leader plugged below the drain bowl-leader junction, fill the drain sump with water until the flashing is completely submerged and check for leaks. Drain the water from the sump once finished testing.
• Where the drain flashing is leaking, repairs involve removing the existing flashing, replacing damaged insulation and reinstalling a new drain flashing. Proceed to Step 7.
• Where no leaks are found, the owner should be notified. Possible root causes unrelated to drain flashing include condensation on deck under-side or under-deck metal components, damaged below-deck plumbing components and compro-mised plumbing joints.
7 Remove the drain clamping ring. Place a com-pression plug inside the drain bowl to keep debris from falling into the drain. Cut and remove the existing membrane flashing. Target a section ap-proximately 4 feet by 4 feet in size, centered on the drain. With dished metal sumps, slit the existing membrane diagonally at the corners of the opening to prevent overstressing the membrane at these locations.
8 Inspect the insulation and deck for damage.
Note observed damage in the service call report and document it with photos. Where deck damage is found, further evaluation beyond the scope of this manual is necessary. Remove damaged insulation.

292 292REPAIR MANUAL for Low-slope Membrane Roof Systems—2nd Edition
9 Remove existing compression sealant. With cast iron drains, wire brush or file the drain bowl thoroughly to remove rust and rough edges.
10 Install compatible replacement insulation to obtain a close fit consistent with the thickness and taper of the existing insulation. Attach the replace-ment insulation.
11 Prepare a new target sheet for the sump from reinforced single-ply sheet compatible with the existing roof membrane. Size the sheet to be approx-imately 6 inches wider and 6 inches longer than the opening in the existing membrane.
12 Apply water-block sealant around the drain bowl flange in a continuous bead.
13 Center the target sheet over the drain bowl.
The sheet should extend approximately 3 inches in all directions beyond the cut in the existing mem-brane. Make small slits in the sheet at clamping ring stud or bolt locations and thread the studs or bolts through the cuts to hold the sheet centered in place.
14 Cut a round drain opening centered over the drain and larger than the drain leader diameter.
15 Wipe the areas of the existing membrane and flashing sheet where welds will be made with a clean, absorbent, lint-free cotton cloth dampened with manufacturer-recommended membrane cleaner.
Where the manufacturer cannot be identified, use a product labeled as single-ply membrane cleaner.
Do not pour the cleaner directly on the membrane.
Wipe the area clean with the cleaner-dampened cloth. Allow the surface of the membrane and patch to air dry.
16 Hot-air weld the flashing sheet to the existing membrane. With mechanically attached and loose-laid ballasted membranes, follow TP 3—Cutting and Patching: Blindside Repair. With adhered membranes, follow TP 2—Cutting and Patching:
Topside Repair.

17 Hot-air weld patches of compatible unrein-forced flashing sheet over the corner areas. Each patch should have a diameter of approximately 8 inches or extend approximately 4 inches beyond any part of a corner diagonal cut in the membrane.
Round patch corners to limit peeling of square corners. Follow the three-step hot-air welding method—tack weld, pre-weld and final weld—as follows:
1) Using a hot-air welder, tack weld a patch to the existing membrane sufficiently to hold the sheet in place, taking care to not wrinkle the sheet.
2) Pre-weld the flashing sheet by inserting the welder nozzle under the top sheet and forming a continuous pre-weld approximately 2 inches from the cut edge of the top sheet. This pre-weld will prevent heat leakage during the final welding and is achieved by following the welder nozzle closely with a hand roller to provide pressure to adhere the back of the weld area.
3) Final weld the free 2 inches of the top sheet by concentrating the heat on the remaining un-adhered portion of the flashing sheet until the membrane and sheet have reached the welding temperature. The hot-air welder should be moved quickly enough to avoid scorching the membrane, yet slowly enough to achieve a com-plete weld. With PVC membranes, a complete weld is characterized by slight bleed-out at the edge of the weld. Press firmly when rolling with a hand roller in front of and parallel to the noz-zle opening to bond the materials.
18 After the welded area has cooled, check all seams for voids with a rounded-tip probe such as a cotter pin extractor and correct as necessary.
19 Set the clamping ring in place and tighten the bolts or nuts following a cross pattern to uniformly compress the sealant. Repeat Step 6 to check the drain flashing watertightness. If no leaks are found, remove the compression plug from the drain. Install the drain strainer.
20 Apply compatible cut-edge sealant along the cut in the existing membrane.
