6. Design Objectives
The cooling system consists of two independent cooling loops. The Rectifier processed loop uses potable water as cooling fluid and the Pulser loop utilizes DI water as a cooling fluid. The Rectifier processed loop and the Pulser DI water loop exchange heat through a Plate and Frame Heat Exchanger. A Water Source Heat Pump utilizes the energy generated by the Pulser and the Rectifier units to condition the Pulser and Spang room.
The primary cooling system components are as follow: Modular chiller, Plate and Frame Heat exchanger, buffer tank, processed water loop expansion tank, DI water loop flow-through expansion tank, closed loop water pumps, In-line filters, high pressure bypass feeder, Processed water loop y-strainer, DI water loop basket strainer, resin bed filter, pressure regulator, degassing valve, air release valve, automatic flow control, and pressure relief valve.
• Modular Chiller.
Equipment details
The modular chiller split system consists of an indoor evaporator unit and outdoor air-cooled condensing unit. The modular split chiller system consists of eight air-cooled condensers and four water-cooled modules. The air-cooled condensers are located outside of the building and the water-cooled evaporators (modules) are located inside the Production wing.
The indoor unit consist of four modules. Three of the four modules are adequate to provide sufficient cooling. The actual combined capacity of the three modules is 65.8 tons. Due to higher EWT/LWT the actual capacity is higher than the nominal capacity.
The fourth module is included for redundancy purposes. The modular chiller design load is 580,900Btu/hr (48.4 tons).
Chiller process
Inside the evaporator a heat is transferred from the warm cooling fluid to the system refrigerant. As a result the liquid refrigerant evaporates and the cooling fluid temperature decreases. Then the refrigerant vapor is compressed to a high pressure, superheated vapor, and flows into the air cooled condensing unit to reject heat to the atmosphere and condense back to a liquid state.
Chiller Selection
The modular chiller size is reliant on the design entering water temperature (EWT) for the Pulser and Spang equipment. The EWT design constraint requires to utilize the lowest EWT temperature attainable at no risk of having condensation issues.
• Plate and Frame Heat Exchanger.
The double wall Plate and Frame Heat Exchanger is selected to prevent mixing of the two fluids in case of a unit internal leak. The Plate and Frame Heat Exchanger uses thin plates to keep two fluid mediums of different temperatures apart while allowing heat energy to flow between them through the plates. The heat transfers across the plates and changes the temperatures of the two fluids.
• Water Source Heat Pump (WSHP).
The water source heat pump is a self-contained water-cooled packaged heating and cooling unit with a reversible refrigerant cycle. Its components are typically enclosed in a common casing, and include a heat exchanger, heating/cooling coil, compressor, fan, reversing valve, and controls. The WSHP system is a heat recovery system that uses the heat energy generated by the Pulse Generating system components to heat the space during the heating season. In heating mode, the heat exchanger functions as an evaporator and the coil as a condenser. The reversing valve directs the flow of the hot gas refrigerant to the air-to-refrigerant heat exchanger coil (condenser) from the compressor. The heat is removed from the refrigerant by the air passing thorough the coil prior to entering the space. Then hot gas refrigerant condenses to liquid and the liquid refrigerant goes through a thermal expansion valve to the water–to-refrigerant heat exchanger (evaporator). The liquid then evaporates and become a gas and at the same time absorbs heat from the processed water. The heat energy is removed from the processed water and the WSHP leaving water temperature (LWT) decreases. During cooling mode, the heat exchanger functions as a condenser and the heat exchanger coil as an evaporator. The reversing valve revert the hot gas refrigerant flow from the compressor to the water-to-refrigerant heat exchanger (condenser). The heat energy is transferred from the hot gas refrigerant to the processed water. The hot gas refrigerant condenses into a liquid while the WSHP LWT increases. The refrigerant liquid goes through the thermal expansion valve and enters the air-to-refrigerant heat exchanger coil (evaporator). The refrigerant evaporates into a gas while absorbing heat from the room return air passing over the coil. The space load (equipment load and the room skin load) is absorbed by the refrigerant resulting in lower room supply air temperature.
• Closed Loop Water Pumps.
The closed loop pumps are non-self priming vertical multistage pumps. The processed loop water pump is capable to deliver 80 gpm at 225 ft TDH. The DI loop water pump is comparable with De-ionized water and it has the capacity of delivering 20 gpm at 245 ft
TDH.
• Y-Strainer.
The Y-Strainer removes larger particles from the processed water loop during system initial start-up. The Y- Strainer basket perforation size is 1/32”.
• Basket Strainer.
The Basket Strainer collects larger particles from the DI water loop. The strainer will be supplied with a custom made 400-mesh screen which is equivalent to 36 microns (µ).
• In-line Filters.
An in-line Filters, with 50 µ pore size cartridges, provides additional filtration for finer particles.
• Resin Bed Filter.
The Resin Bed Filter removes ions from the water to reduce the DI water conductivity when it exceeds 0.8 µS. The filter is equipped with a 25 µ cartridge.
• High Pressure Bypass Feeder.
The High Pressure Bypass Feeder is used to fill and chemically treat the cooling system.
• Expansion Tanks.
Standard diaphragm type pre-charged expansion tank maintains the processed water loop minimum pressure. S flow-through pre-charged expansion tank is used to maintain the DI water loop minimum pressure. Flow-through expansion tank avoids stagnant water in the loop that may affect the DI water conductivity.
• Buffer Tank.
The purpose of the Buffer tank is to provide additional system fluid volume. The extra fluid volume improves the temperature control, ensures more consistent system operation, and prevents the chiller from short cycling.
• Automatic Flow Control (AFC) device.
The AFC device is designed to maintain a specific flow rate. The devise accuracy is +/- 15%.
• Pressure Regulating Valve.
The pressure regulating valve ensures a constant stabilized pressure on the downstream side of the unit.
• Pressure Relief Valve.
The Pressure Relief Valve protects the system from over-pressurization. When the system pressure exceeds the pressure set-point, the relief valve will open to allow some of the fluid to flow back to the pump suction side.
• Degassing Valve.
This valve is normally open and it closes when liquid is present. The valve continuously expels small amounts of air as it occurs. The degassing valve is recommended to be used with the air release valve. It is installed at the system’s highest point.
• Air Release Valve.
The Air Release Valve is open until the system is pressurized. As the liquid rises the valve is closing. The valve is completely closed at 10 psi and does not allow any more air to escape from the system. This valve releases larger amounts of air during initial system start-up or refill.
• Ball Valves.
Proportional Control Ball Valves is required to control flow. A True Union Ball Valve is a two-position valve used as an isolation valve. A Check Ball Valve is used to prevent backflow downstream from the closed loop pump.
• Measurement Devices.
The 316 stainless steel flow transducer is a turbine type flow meter with a 4-20 mA output signal. The unit accuracy is +/-1%.
The pressure transducer is a multifunctional digital gage with a 4-20 mA output signal.
The unit accuracy is 0.25%.
The temperature transmitter is a spring-loaded gauge for thermowells. The unit accuracy is +/-0.1%.
A Twist-Lock Conductivity Cell is an in-line submersible 316 stainless steel device that monitors the DI water conductivity level.
Flow Switch monitors the modular chiller flow rate. The chiller would be disabled if the flow rate is beyond the acceptable range.
Pete’s Plugs allow users to attach temperature and pressure gauges as needed rather than installing them permanently to the system.

Hello AndyJ I have one more question from our customer who is trying to design the pump/chiller system to cool your switch: Do you have an estimate of the pressure drop across your switch assembly at 60LPM flow rate?
Thank you Doug Malone Smith-RootJ Inc.

ACCEPTANCE FACTOR CHART
This table incorporates atmospheric pressure (14.7 psi at sea level) USE GAGE PRESSURE. Example: A system operating between a minimum operating pressure of 20 psig (fill pressure) and a maximum operating (usually 10% below the relief valve setting) of 40 psig has an acceptance factor of 0.366. To find the acceptance factor, start at the top of the table and locate the minimum operating pressure. Next, locate the minimum operating pressure on the left index. Where the two lines intersect is the acceptance factor.
