I. EXECUTIVE SUMMARY
The Age Sensitivity Item Analysis (ASIA) on the Guided Missile Flight Controller (GMFC) has concluded that the component is age sensitive and that it should be included in the ALCM A&S program. This report documents the analytical approach, laboratory findings, and rationale leading to the recommendation for proceeding with the development of an Environmental Test Plan (ETP) and Test Requirements Document (TRD).
Aside from various manufacturing defects and process optimization issues discovered during laboratory analysis, many components used in the GMFC have aging effects and conditions that alone, or in combination, could eventually cause the unit to fail. The aging effects include:
Metal migration leading to high leakage currents, increased equivalent series resistance, and/or open/short circuits in wet tantalum capacitors, polycarbonate capacitors, ceramic capacitors, RF filter capacitors, EMI filter capacitors, Zener diodes, and ICs.
Corrosion due to contamination, Fractured seals in wet tantalum capacitors, paper/plastic capacitors, RF filter capacitors, diodes, ICs, discrete wires, and connectors.
Thermal decomposition, stress, and/or fatigue leading to loss of continuity or leakage, open circuits, or change in characteristic values in wet and solid tantalum capacitors, ceramic capacitors, RF filter capacitors, transistors, inductors, transformers, relays and ICs.
Moisture ingress due to voids or delaminations in conformal coating or damaged interface seals at electrical connectors could lead to long term performance issues.
Embrittlement and cracking of the EMI seal could limit weapon system effectiveness under specified environmental conditions.
The GMFC is expected to provide functional capabilities for the ALCM thru FY30. Having become operational in 1982, the component has delivered over 30 years of useful service and exceeded the weapon system component design goals of 10 to 15 years. It is obvious that the workmanship, materials selected, and production technologies utilized resulted in delivery of hardware of sufficient quality to meet the original design life. Continued assessment of the parameters defined will allow for service life extensions with confidence while providing the means of detecting unacceptable levels of degradation.
II. PHYSICAL DESCRIPTION
The Guided Missile Flight Controller (GMFC) is defined on drawing 232-11270-
21. The source for all GMFCs was The Boeing Company, CAGE 81205, more commonly referred to as Boeing.
1. The GMFC weighs 17.3 pounds and has physical dimensions that encompass approximately 8.7 inches in depth, 12.0 inches in width and 7.9 inches in height.
2. Power requirements for the device include +28 Vdc and 115 Vac, 400 Hz input power. The GMFC provides +/- 15 Vdc output control power to both the Flight Data Transmitter and Elevon Actuator Controller. The GMFC transforms the 115 Vac, 400 Hz input signal to a 10 Vrms, 400 Hz signal for output to the Inertial Navigation System and 8 Vrms, at both 400 Hz and 3908 Hz for output to the Flight Data Transmitter.
3. The GMFC includes eight electronic assemblies which are mounted in the cast aluminum housing. Connections within the flight controller are made by means of a wiring harness and circuit-card connectors. Top and bottom screw-mounted covers provide internal access to the unit. Electrical interface with other units of the air vehicle is provided by two multiple-pin connectors.
A third multiple-pin connector provides test interface capability.
Electromagnetic shielding is provided by EMI gaskets on top and bottom covers and all connector mounting cutouts. The eight electronic assemblies within the GMFC are identified in Table1.

Power distribution within the GMFC is a function of the EMI Filter. All input power and return lines are routed to J1 of the GMFC which is an integral component of the EMI Filter. Figure 3 shows a top level depiction of the power distribution for the GMFC.
Figure 3: GMFC Power Distribution
The GMFC internal wiring consists of a single bundle that includes all signal lines to all interface connectors, both internal (P1 to the EMI Filter and the 10 interface connectors for the A1-A9 CCA modules) and external (J2 and J3), as well as to chassis ground where necessary. All signal paths within the GMFC are point to point. That is, each pin from Jacks J2 and J3 has an individual multi-strand conductor to the destination point.
Further, each pin from the EMI Filter connector J2 and all internal CCA mating connectors on the card cage have single multi-strand conductors to their destination points. There are 3 separate junctions, E1, E2, and E3, in the wiring harness where the 28 VDC Switched, 28 VDC Un-switched, and 28 VDC Return lines from the EMI Filter have been spliced to accommodate multiple signal paths. A top level depiction of the GMFC internal electrical interface is shown in Figure 4.

subsequently provides analog outputs to the engine throttle control and elevon actuator controller. In this manner, the GMFC controls both the speed of the missile and the pitch and roll, or flight attitude. Two power supply assemblies in the GMFC provide self serving operating voltages as well as operating voltages to both the flight data transmitter and the elevon actuator controller. In addition to the flight control circuitry, the GMFC contains circuits that provide built-in–test equipment (BITE) capabilities for the missile. This BITE test capability augments ground test operations as well as pre-launch testing to check and verify operation of the flight control functions.
IV. AGING STUDY
4-1 Description of Components
The GMFC includes a top and a bottom cover that allow access to the internal assemblies for overhaul and maintenance activities. Figure 3 shows the overall assembly, while Figure 4 shows assembly views with the covers removed from the housing.
Figure 3 GMFC Assembly
Figure 4 GMFC Views with Top and Bottom Covers Removed
The bottom cover provides access for installation and removal actions for the Circuit Card Assemblies (CCAs A2 thru A9), as well as the EMI Filter (A1) while the top cover provides access to the wiring harness and harness interface connectors that provide signal paths from the individual CCAs to other CCAs, the Filter Assembly and the external output connectors of the GMFC.
4.1.1 EMI Filter Assembly (A1, 232-11678-4)
The EMI Filter houses GMFC assembly interface connector J1 which is a 7-pin Military Standard (MS27508) surface mount connector. Four pins in the connector are used to provide 115 VAC, 400 Hz and 28 VDC input power and return lines. Internal EMI Filter circuitry provides power signal routing, conditioning, filtering and control to distribute power to the Circuit Card Assemblies (CCAs) within the GMFC. Power distributed to the GMFC internal circuitry is provided through Relay Assembly connector J2 (P/N M24308/2-1 per MIL-DTL-24308/2T), which is a miniature rectangular connector with crimp style socket contacts. The EMI Filter is a 2 stage device, in that the input power through J1 is conditioned via 2 independent inductors in a physically isolated chamber and then fed to secondary chamber via two feed thru capacitors for the 115VAC power and two filters for the 28VDC power. The secondary chamber contains all additional signal conditioning and control functions. A single layer circuit board in the secondary chamber contains 9 capacitors, 2 inductors, a resistor, a diode and a relay which are configured for all necessary conditioning and control functions for the EMI Filter. Figure 5 includes photos of an EMI Filter with the rear cover removed.
Figure 5 EMI Filter (A1) with Rear Cover Removed
4.1.2 DC Power Supply (A2, 232-11677-5)
The DC Power Supply includes 2 circuit card assemblies (CCAs) that are mounted together in a clam shell configuration using 5 stand-offs and mounting screws. The 2 CCAs are electronically linked via an interface jumper that consists of a set of 10 wires. The engineering data refers to the larger circuit board as A2A1 and the smaller circuit board as A2A2. Circuit Card A2A1 contains the interface connector that mates the DC Power Supply to the GMFC interface harness. In addition, CCA A2A1 houses 6 inductors, 2 transformers, 9 diodes, 17 capacitors, and 11 resistors on its printed wiring board. Circuit Card A2A2 contains 6 inductors, 2 transformers, 10 diodes, 13 transistors, 20 capacitors, 43 resistors, and 4 ICs on its printed wiring board.
In general, CCA A2A1 provides the signal paths, transformers and rectifier circuits necessary to convert the un-switched 28 Volt input signal to the conditioned +5, +15 and -15 VDC power and return paths for CCAs A3 thru A9.
Similarly, CCA A2A2 provides control and monitor functions for the output signals.

4-2 Analysis Approach
The analysis approach used for the GMFC is illustrated in the following block diagram. Each step of the aging analysis is described in section 4.3.
4-3 Aging Analysis
This section describes the technical approach used to identify possible aging mechanisms for the GMFC.
4.3.1 Documentation Review
The effort began by gathering and reviewing the available manufacturing documentation for the GMFC. This consisted of the following items where available:

In addition, the “Stockpile to Target Sequence” document for the ALCM was reviewed in order to gather data regarding the design environments to which the ALCM would be exposed after manufacture. The following table notes general information of interest for the purpose of the GMFC ASIA, which is a small portion of the data available in the document. This is not the exposure environment for the GMFC, since it is protected inside the ALCM, but it is a reference for worst-case conditions. Further, the GMFC is mounted among the other electronic assemblies of the weapon system in a compartment that is sealed and has desiccant to control humidity.

(Note: This document review was completed circa 1998 and the data should be verified based on any updates to the document that may have occurred in the interim. Should any variances exist between the data presented here and the latest documentation, an update to this report can be issued.)
The environmental information was augmented by discussions with field personnel at a main operating base, which was pursued in order to gain further insight into how the ALCMs are handled, how often they are handled, how often they are powered, etc. Following is a summary of the more relevant information:
ALCMs are handled a minimum of 2 times per year. Typical reasons for handling the ALCM’s include the following:
Practice loading ALCMs and pylons on an aircraft (no flight time, 1-2 times per year) Scheduled maintenance and test Upgrades and modifications
During any of the above, an electrical problem may be detected, or there may be body repairs required (the shop chief estimated about 30% of each group that was handled). This may require that the ALCM go through various shop repair procedures, which may include a Level I test
Each ALCM has seen electrical power (Level I testing) many times during their current life and for various reasons:
Initial acceptance Re-basing, with testing after ground shipment Test after engine change Test after electrical failure during interface checks Scheduled Analytical Condition Inspection/Service STAR testing at the depot (12 ALCMs per year) ALCMs are moved between the igloos, planes, and shops regardless of the weather (with the exception of lighting threats). This means that the ALCMs will see temperatures during the winter of –30 to –40 degrees Fahrenheit, with the absolute lowest temperature ever at the site being –68 degrees Fahrenheit.
Each ALCM has seen many cycles of rapid temperature change due to handling, as well as the normal seasonal temperature changes.
The ALCMs will get wet due to rain (outside exposure) and surface condensation (in the igloos). The interior of the ALCMs (in the electronics areas) are protected with desiccants; therefore, it can be assumed that humidity is generally not an environmental factor inside the ALCM.
However, it was noted that ALCMs may be stored in an unheated building, without the warhead, with the access cover removed.
The information gathered from the initial review of the documents was used in planning procedures for disassembly of GMFC samples, and for “brainstorming” of possible aging mechanisms.
