1. EXECUTIVE SUMMARY
Little Goose Unit 5 has excessive vibration, cracking in the upper bearing bracket, and cracking in the rotor spider. These phenomena have been studied and closely observed over time by Little Goose Project personnel, and they continue to grow and be problematic. They will require substantial repair to avoid unit damage in the future. The time frame for ultimate failure is not practicably estimated. To avoid a potentially more substantial and emergency repair than what is documented here, it is recommended that funding for the efforts documented below are procured, and design efforts begin.
The ROM estimated cost for the efforts listed above is #, and is estimated to take approximately 1.5 years to completion, after award of the contract.
2. INTRODUCTION
Over the past 5+ years, rotor spider cracks, upper bearing bracket cracks, and more-than-normal vibration have been observed on Unit 5. Little Goose Project has, over the course of those years, requested assistance from HDC in order to identify the source of the issues, as well as prepare a long-term solution so that Unit 5 can be brought into a state of normal operation with minimized risk of continued damage due to the vibrations and weld cracks. This document may be used as a starting point for designing the long-term solution, and encapsulates pertinent findings from previously executed studies and inspections. Most of these studies and inspection reports are included as appendices to aid the understanding of the reader.
2.1. PREVIOUS INSPECTIONS
Included in this section is a list of previously executed inspections, tests, and trip reports performed by HDC, as well as Oxarc, Inc. Key findings are denoted below.
2.1.1. Little Goose Unit 5 Generator Rotor Inspection – October 2010 This site visit was conducted following completion of the recommended procedure in 2009 to drill stress-relieving holes in order to limit crack growth. Some key findings from this report are:
- Crack growth appears to be time based, not start/stop cycle based.
- Inspection schedule should be 3 months apart.
- Recommended to obtain sweep air-gap readings, during service.
- First recommendation for making future plans for an in-depth and substantial repair.
The trip report can be found in Appendix A.
2.1.2. Little Goose Unit 5 Vibration Measurement – February 2012 After taking vibration data on the unit, and performing some analysis, the following recommendations were documented in this report:
- Adjust upper and lower guide bearing to design clearances.
- Avoid running Unit 5 at loads of 40MW or less as much as possible.
- Check alignment of the unit.
- Modify rotor spider arms as suggested by the FEA to avoid fatigue cracks.
- Repair rotor spider arm cracks.
- Repair upper bearing bracket cracks.
The trip report can be found in Appendix B.
2.1.3. Little Goose Unit 5 Rotor Spider Crack Analysis – May 2012 After performing Finite Element Analysis on the rotor spider, it was found that the biggest contributor to high stress at the rotor spider crack location is due to the force imposed by the weight of the rotor itself. Torque also has an effect on stress. Alternating stress can occur due to air gap variation and load and excitation changes. The spider arm cracks on this unit are very similar to cracks on Bonneville unit 11. Some stop drilling was done on the cracks in the fall of 2009, but that is only a temporary solution. Recommended repairs include adding a large radius cutout to reduce stress concentration, repair the welds, and verify weld quality with NDT. This type of modification was done to Bonneville unit 11 when it was repaired recently by Alstom.
The analysis can be found in Appendix C.
2.1.4. Little Goose Unit 5 Upper Bearing Bracket Crack Analysis – May 2012 Finite Element Analysis was performed on the upper bearing bracket. Both the FEA and hand calculations show tensile stresses to be relatively low, <5000 psi, in the crack location when the weight of the unit plus operating loads are applied. These probably started as original weld cracks.
Once cracks are initiated, they can continue to grow by fatigue.
The analysis can be found in Appendix D.
2.1.5. Little Goose Unit 5 Crack Inspections –March 2014
In conjunction with weld inspections (see section 2.1.6), Little Goose Project visually inspected the progress of the cracks in the spider rotor and the upper bearing bracket.
This inspection report can be found in Appendix E.
2.1.6. Little Goose Unit 5 Oxarc Weld Inspections – February and March 2014 Little Goose Project contracted Oxarc to perform several phased array weld inspections.
These reports can be found in Appendix F.
2.2. HDC OPERATIONAL RECOMMENDATIONS AND LIMITATIONS -
After receipt of the Oxarc Weld Inspections, HDC held the stance that the following operational restrictions should apply to Unit 5:
- Unit 5 is last on, first off, attempting to avoid low and no load runs to reduce further vibration damage.
- Every opportunity to re-take crack length measurements should be taken advantage of, and those should be closely monitored. Any change in their current state should be reported to us.
- Any DRASTIC or non-trending changes should be reported.
- Plans should be made to secure funding for the full repair of the rotor and upper bearing bracket.
3. REPAIR DISCUSSION
Over the course of the Inspections listed above, it has been noted that a more thorough and substantial repair should be performed in order to bring Unit 5 back to a normally functional status.
This section will indicate the Requirements, Risks, and Assumptions associated with this repair.
3.1. REQUIREMENTS
The basic scope of work for the repair of Unit 5 will incorporate the following items:
- Modify rotor spider arms.
- Repair rotor spider arm cracks.
- Repair upper bearing bracket cracks.
- Check alignment of the unit to ensure it is still within acceptable limits.
- Install vibration monitoring and dynamic air gap measurement equipment.
3.2. RISKS
The table below indicates the risks and impacts that may be part of this work effort:
RISK IMPACT MITIGATION
Rim keys stuck in place. Keys gall, cause damage to rim and keyways.
Additional repair time and effort required.
Ensure level working surface during rim removal.
Ensure rim keys are not indexed prior to work.
Paint / weld removal before weld repair.
Unwanted debris in rotor / stator, potentially causing major damage to unit.
Recommended to remove rotor from unit, and remove weight of rim from spider before repair work is conducted.
Spider arms warp during weld repair.
Loss of concentricity and fit with the existing rim.
Careful control on weld details and extra caution to be taken during heat treatment / stress relief.
3.3. ASSUMPTIONS
As of the creation of this document, the following assumptions are made:
- The work is intended to be contracted.
o If the work is to be done in-house, it will change the way the repair is designed and specified.
- The unit will be able to be offline for the duration of the repair.
- The cracks have not shown appreciable growth since the last report sent to HDC.
- Unit 5 is still being operated as per HDC recommendations.
- The rim keys will be checked in advance to assure there has been no indexing.
Due to the complexity and extent of the weld repairs to be performed, and to ensure the welds can be properly prepared, performed, inspected, and painted without potential harm to other parts of
