Components shall consist of:
• Primer / Moisture Barrier: Dur-A-Glaze WB Primer (water-borne epoxy) or Dur-A-Glaze MVP Moisture Vapor Primer (100% solids epoxy) based on pre-installation substrate moisture test results.
• Base & Tie Coat Resins: Dur-A-Flex Shop Floor Resin—a 100% solids, low-odor, pigmented epoxy resin designed specifically for heavy-duty broadcast applications
• Broadcast Aggregate: Dur-A-Flex Flintshot silica sand sand-aggregate or approved equivalent kiln-dried quartz sand with a uniform size grading of 30-mesh to 50-mesh.
• Grout Coat: Dur-A-Flex Shop Floor Resin (Pigmented to match facility standards).
• Topcoat: Dur-A-Flex Armor Top—a multi-component, aliphatic, high-solids protective urethane coating providing maximum gloss retention, UV stability, and scratch resistance.
Approved Sanitary Base Materials:
• Wall Base Body: High-performance, institutional-grade wall base with a pre-formed sanitary coved toe/boot profile, 4-inch (102mm) nominal height.
• Flexco Health Design Wall Base (Heavy-gauge vulcanized rubber formulation).
• Structural Adhesive: Heavy-duty, 100% solids, moisture-curing polyurethane or premium elastomeric structural adhesive specifically formulated for bonding non-porous rubber/PVC elements to non-porous FRP panels. Standard water-based acrylic or latex wall base adhesives are strictly prohibited.
• Joint and Edge Sealant: Institutional-grade, 100% silicone, premium mold- and mildew-resistant sealant (Dow Corning 786 biocide-grade or approved equal). Color to match wall base or adjacent FRP paneling exactly.
SECTION 3: SUBSTRATE PREPARATION & MOCKUPS
Mechanical Profiling:
Pre-Removal: Carefully strip away existing vinyl wall base from FRP surfaces, ensuring no gouging or tearing occurs to the lower rim of the wall paneling.
Surface Preparation: Concrete floor surfaces (including current intact epoxy coatings) must be mechanically abraded utilizing blast-tracking equipment (shot-blasting) or heavy planetary diamond grinding.
The final prepared surface must exhibit a clean Concrete Surface Profile (CSP) of CSP = 3–4 in accordance with ICRI guidelines.
All operations must utilize heavy-duty HEPA vacuum-assisted dust collection equipment to maintain absolute indoor air quality.
Decontamination: Substrate must be rendered completely free of any organic matters, oil, grease, animal fat, chemical residues, or loose bond-breaking agents. Decontaminate with heavy-duty industrial degreasers, followed by clean-water pressure rinsing.
Testing & Repair:
Moisture Vapor Testing: Contractor shall perform Relative Humidity (RH) testing per ASTM F2170. If internal slab humidity values exceed RH > 75%, or if concrete substrate is exposed down to the bare slab and shows history of moisture, the standard primer shall be upgraded to a dedicated moisture vapor mitigation primer rated to handle vapor pressure up to 20 lbs./1,000 sq. ft.
Crack and Patching Execution: All non-moving, static cracks and surface spalls shall be routed out cleanly using diamond blades, vacuumed out, and filled flush with Dur-A-Glaze epoxy filler or an equivalent high-modulus structural epoxy paste.
Isolation Joints: True expansion or movement joints must be honored through the flooring system. Once flooring is completed, sawcut through the resin layer directly over the joint line, clean, and pack with an elastomeric joint sealant.
SECTION 4: FLOORING SYSTEM APPLICATION SEQUENCE
The flooring contractor shall execute the installation under stable environmental conditions (ambient air temperature between 60°F and 85°F, and slab temperature at least 5°F above dew point).
APPLICATION LAYER MATERIAL CLASS TARGET COVERAGE RATE AGGREGATE BROADCAST RATE
Primer Coat Dur-A-Glaze WB/MVP primer 200-250 sq. ft. per gallon None, clear and penetrating
First Broadcast Base Shop Floor Epoxy Resin 90-100 sq. ft. per gallon Flintshot sand to rejection, ~0.5 lbs.
per sq. ft.
Second Broadcast Tie Shop Floor Epoxy Resin 90-100 sq. ft. per gallon Flintshot sand to rejection, ~0.5 lbs.
per sq. ft.
Grout Coat Seal Shop Floor Epoxy Resin, Pigmented 90-100 sq. ft. per gallon None, Locks aggregate in place
High-Performance Topcoat
Armor Top Aliphatic Urethane 500-750 sq. ft. per gallon Dur-A-Grip non-skid grit, Satin finish
Execution Protocol
Primer: Apply mixed resin evenly via squeegee and back-roll. Ensure uniform coverage with zero pooling.
Allow to cure until tack-free.
First Broadcast: Uniformly apply pigmented Shop Floor resin. While wet, distribute Flintshot aggregate evenly across the surface until the floor looks completely dry and saturated with sand. Let cure completely.
Sweep and vacuum away all loose, unbonded sand particles.
Second Broadcast: Apply the second lock/tie coat of Shop Floor resin over the first locked-down layer.
Broadcast a second lift of Flintshot sand to complete rejection. This step is critical to build nominal thickness (1/8 inch minimum) and eliminate any surface imperfections or pinholes. Let cure. Thoroughly sweep and vacuum excess sand.
Grout Coat: Apply the pigmented grout coat resin via flat squeegee to seal the textured profile. Back-roll with a medium-nap roller. The texture must be smoothed out enough to ensure easy power-mopping and hair/dirt removal, yet retain its structural profile.
Topcoat (Armor Top): Mix and apply Armor Top urethane thin and evenly. Incorporate specialized Dur-A-Grip non-skid polymer grit aggregate uniformly into this final layer. This ensures consistent slip resistance (wet and dry) across the service corridors and food prep spaces without creating sharp points that trap mop fibers or soil.
SECTION 5: HIGH-PERFORMANCE SANITARY BASE INSTALLATION
Environmental & Substrate Readiness
Do not begin base installation until the resinous floor system has completely cured for a minimum of 24 to 48 hours and passed mechanical inspection.
Ensure that the lower perimeter of the existing FRP wall panels is fully scuffed, clear of any stray epoxy broadcast bumps, dust-free, and thoroughly dried.
Mechanical Execution Adhesive Distribution: Apply the premium polyurethane structural adhesive continuously to the back face of the solid PVC or rubber base section using a notched trowel. Contractor must achieve 100% adhesive coverage across the entire backing panel—spot-gluing or ribboning is strictly prohibited, as voids create sub-surface harborages for water and bacteria.
Placement: Press the sanitary base firmly against the floor-wall junction. Roll with a handheld roller tool to displace trapped air pockets, ensuring the bottom boot/toe fits tightly and completely flat against the new resinous floor line. Vertical seams between sections must be cut perfectly square, tight, and butt-jointed seamlessly.
Silicone Cap Sealing: After adhesive is cured and base is mechanically locked, mask off the perimeter lines.
Apply a continuous, uniform, unbroken bead of the 100% biocide-resistant silicone sealant along:
• The entire upper edge of the base where it interfaces with the FRP panel.
• All vertical butt-joints between neighboring sections.
• All internal and external corner profiles.
Tool the silicone bead immediately to a smooth, slight concave profile, providing a liquid-shedding transition that prevents moisture migration behind the wall assembly during chemical pressure-wash operations.
SECTION 6: PROTECTION AND CURING
Initial Cure: Maintain space isolation and prevent all traffic on the newly finished floor surfaces for a minimum of 24 hours for light foot traffic, and 48 to 72 hours for full operational cart or wheel usage.
Chemical Cure: Resinous layers require a full seven (7) days to achieve complete cross-linked chemical resistance. Do not expose the floor to aggressive veterinary disinfectants or deep washdowns until this window has elapsed.
