1 Operational Sequence
1.1 Master Controller
ASI parabolic trough concentrator systems operate automatically without the need for operator intervention. While small systems may use only a single controller, more typical is the use of Master Controller (MC)/Local Controller (LC) hardware.
A single master controller controls the overall operation of the solar field. It monitors and records safety and operational parameters, interfaces with the system load and provides a means of external data access through either an Ethernet connection or cell phone modem. Since few solar thermal systems are identical, the MC is typically customized in terms of software and hardware for each application.
If the MC detects that all parameters are within operational norms, then the MC outputs a signal to the multiple LC’s within the solar field to authorize these controllers to track the sun. The LC will continue to track the sun as long as this authorization signal exists and as long as LC-monitored conditions are within the specified safe operational range. Typically, the function of the LC’s is the same regardless of the type of system. Parameters that are different, such as the number of LC’s are software inputs so the LC software and hardware are essentially the same for any system.
The operational sequence of the controllers is as follows. Note that the parameter names used are those existing at the date of this manual. For clarity or consistency, these names may be different from names used previously.
Operational window Local solar time must be within the operational window
At midnight, once per 24 hour period, the MC calculates an allowable time window for system operation. This window is calculated based on the geographical location of the system, its compass orientation and collector spacing, time of the year and operational characteristics of the collector, such as the maximum operational incidence angle consistent with positive energy collection. All calculations are in terms of local standard time. The following variables can be displayed within Loggernet to define the operational window in comparison to local solar time.
ClkTime_LocalStd_hours 'Local Standard Time, hours into day’ ClkTime_LocalStdStart_hours 'Earliest possible time for Master Authorization, based on geometry calculations done each midnight’ ClkTime_LocalStdStop_hours 'Latest possible time for Master Authorization, based on geometry calculations done each midnight’
Weather Sun and wind intensities must be within allowable limits
Formatted: Left
Confidential Page 3 7/29/2010
Solar intensity is continuously monitored using a Solar Start Up Sensor (SUS) that outputs a voltage to the controller. This voltage is compared to V_SUSmin_V.
However, when the sun intensity has been low, there is a time delay before the sun is considered reliable enough to change Sun_Stat from 0 to 1. There is another time delay to cope with clouds and other sun transients before Sun_Stat changes back to 0; an event that initiates a sequence to shutdown the system.
V_SUSmin_V 5.0 Minimum reading from SUS to be considered high enough for authorization (volts)
Time_SunHigh_min 5.0 Time for which Idn>V_SUSmin_V before start (min)
Time_SunLow_min 15.0 Time for which Idn<V_SUSmin_V before stop (min)
A wind anemometer (WA) monitors wind speed. If wind speed is below the assigned minimum, Flag_Wind = 0. If the wind speed is greater than the setpoint over several scans of the controller, then Flag_Wind = 1 and the collector shutdown sequence is initiated. If wind speed is below Sp_WindMax_mps for Time_WindLow_min, the collector system will restart.
Sp_WindMax_mps 11.2 Maximum wind speed allowed for authorization signal (m/s)
Time_WindLow_min 10.0 Time wind must be below threshold before restarting (min)
Static Safety Parameters All static safety parameters must be within operational limits, Flags = 0 before moving to the dynamic mode of operation
Safety parameters vary by system. Inputs to the MC can be in the form of switches, analogue inputs, such as thermocouples or higher voltage inputs and pulse inputs, such as from flow meters.
Switch inputs can include what is shown in the following list. If the switches are not installed, then the appropriate locations in the Printed Circuit Boards (PCB’s) are jumpered. Switches, depending on the programming of the controller, can either reset when their value is restored to a safe operating range or can trigger a fatal error leading to the shutdown of the solar system. The most likely action of a parameter going out of range is shown below.
Confidential Page 4 7/29/2010
Switches
Stat (Status) Function Action
Demand switch 0-1 Input directing solar system to collect heat Resets
Level switch 0-1 System minimum liquid level in a tank Fatal error
On/off switch 0-1 System on/off either software or switch on PCB On/off
Pressure switch 0-1 System pressure, high or low Fatal error
Temperature switch 0-1 System temperature Fatal error
The status of the switches = 1, when in the safe operating range.
It is possible to turn the system on or off remotely through Loggernet. However, the mechanical switch on the MC PCB will override any attempt to turn on the system remotely.
Status variables typically have an associated Flag that will transition from 0 to 1 when a parameter is out of range or an event has occurred. A list of potential flags is shown below. Flags are associated with switches and/or other data inputs interpreted by the controller software.
Flags
Flag Function Action
High field temperature 0-1 Overtemperature, software Fatal error
High pressure 0-1 Overpressure, software and/or switch Resets
Low pressure 0-1 Low pressure or leak, software or switch Fatal error
High tank temperature 0-1 Temperature limit of energy storage Resets
Low Level 0-1 Fluid leak Fatal error
High Temperature switch 0-1 Overtemperature Fatal error
Flag wind 0-1 High wind Resets
Flow error 0-1 No flow through collectors Fatal error
AC Power 0-1 Loss of AC power Resets
Low Loggernet voltage 0-1 Safeguarding controller functioning Fatal error
Master fatal error 0-1 Result of any fatal error Fatal error
Dynamic safety parameters The system moves into the startup mode of operation
If all the above parameters are satisfied and Stat_Demand = 1, meaning that the solar system is permitted to operate, either because of an outside signal or because the storage tank temperature is below the established maximum, then the controls move into a dynamic mode of operation affecting the system Stats shown below.
First, there is a demand for the pump, whereby the MC outputs a signal to start the pump (Stat_Demand for Pump = 1) and after a small time delay, Stat_Pump = 1.
Formatted: Left
Confidential Page 5 7/29/2010
The flow of fluid through the collector system must be verified before the collectors can track. There are usually two separate flow-verification mechanisms: a flow or differential pressure switch (mechanical), and the readings of a flow meter (software). Both of these parameters must be within operational limits within a specified time after starting the pump to transition both Stat_FlowSwitch and Stat_Flow = 1.
If all the dynamic status indicators are set to 1, then Stat_MasterAuthorization = 1 and a signal is output from the MC to the LC’s so that they are authorized to acquire and track the sun.
Dynamic Stats
Stat (Status) Function Action
Demand 0-1 Demand switch and/or software inputs Resets
Demand for pump 0-1 Command to start pump Fatal error
Flow 0-1 Flow verified, switch plus software Fatal error
Flow switch 0-1 Flow or differential pressure switch Fatal error
Pump 0-1 Pump on or off Fatal error Master authorization 0-1 Authorization to track LC's Resets
Other Stats
Reset 0-1 Remove fatal error or reset software difficulties
Freeze protection 0-1 Recirculation protection on or off within system temperature limits
Normal shutdown A normal shutdown of the solar system is triggered by parameters that do not cause a fatal error going out of range: low sun, high wind, lack of thermal demand, time outside of operational window and turning off the system. After an AC power failure, the system will turn off, but after a time delay will restart normally. A high pressure condition can also be programmed to reset once the pressure has returned to a normal range after shutdown.
If a normal shutdown is triggered, then the MC removes the authorization to track from the LC’s and they will drive to stow. In addition, Stat_DemandforPump = 0, although the circulating pump continues to run for Time_PumpOff_sec both to cool the absorbers and recover energy from the system piping system.
Time_PumpOff_sec 20.0 Time between fatal error flag OR loss of PumpDemand and pump-off (sec)
The Stat(us) of parameters going out of range will change from 1 to 0. Flags change from 0 to 1 under abnormal events indicating a problem.
Confidential Page 6 7/29/2010
Non-normal shutdown A non-normal shutdown is triggered by a parameter diverging outside of the allowable range. The Flag of the affected variable will change to 1. The collector system actually shuts down in the same way as for a normal shutdown. The difference is that a fatal error occurs and Flag_Master fatal error = 1. Fatal errors will not reset automatically since the goal is to instigate human intervention to determine the cause of the fatal error and to rectify the problem that caused it.
Once the problem is solved, the MC needs to be reset using either the switch on the PCB or electronically through the Loggernet software.
1.2 Local Controllers
The major Stats and all Flags on the LC’s that are most valuable in monitoring system operation are shown below. Other Stats can be viewed, but are more for the internal monitoring of the controller.
Local Controller

The LC’s will acknowledge the authorization from the MC and will then regulate the tracking of the collectors. A feedback system is employed using sun sensors located on the receiver to track the collectors; one set of sensors for each drive string.
In stow, with the collectors waiting for authorization, Stat_Stow_Switch = 1.
Authorized, the drive motor will drive the collectors in a forward direction changing Stat_Stow_Switch = 0. The direction of collector travel is also noted with a Stat.
Under normal conditions, the collectors will stop searching and will lock onto the sun and transition to Status_Track_Mode = 1.
While the collectors are moving, the tracking sensor voltages can be monitored (V_A_TrackSens1_V and V_A_TrackSens2_V). The “1” and “2” refer to the photodiodes located on either side of the receiver. The tracking sensors detect concentrated sunlight reflected from the rims of the concentrator. When not
Confidential Page 7 7/29/2010 illuminated, the sensors output a voltage of about 2.5 VDC. When illuminated, the voltage decreases. The controller acts to ensure that the two sensor voltages are kept within narrow limits to ensure that the collector is in focus.
If the collector looses the sun, perhaps because of a cloud, after a specified time delay, the collector will drive forward. If the sun is not detected, the collector will drive until the Full Forward Limit Switch (FF LS) is activated. This will cause the motor to stop and then drive in reverse back towards stow. If the sun is detected on the way back to stow, normal tracking will resume. If the sun is not detected, then the collector will drive to stow to activate the Stow Limit Switch (Stow LS).
Then, it will either wait in stow for some time before resuming a search for the sun, or the collector will stay stowed because the sun has disappeared and the MC authorization signal has been removed.
The collectors also drive to stow if there is a loss of MC authorization or if an unsafe condition is detected at the LC level. Under the latter condition, only the collector drive string subject to the unsafe condition drives to stow.
There are only two conditions that trigger a Fatal Error at the LC level that drives the collectors to the safe stow position. First is the activation of the Full Forward Overtravel Limit Switch (FFOT LS). This will only happen if for some reason the FF LS fails to activate and the collector drives outside of the normal control range and into the FFOT LS. The second condition is an overtemperature in any of the absorber tubes in the drive string. Both these conditions are indicated by appropriate Flags.
Tracking can only be resumed by clearing the error locally using the switch on the PCB or remotely through software. Resetting the controller should only occur after the source of the fault has been investigated and rectified.
2 Controller Hardware
2.1 Master Controller
Figure 2-1 shows the MC control system and its component parts installed in a steel containment box. The key component is the Campbell Scientific CR1000 module shown in Figure 2-2. This module runs on 12 VDC that is normally provided using a 12 V battery and associated battery charger. The use of a battery ensures that the controller never looses power.

Figure 2-3 shows the associated MC printed circuit board (PCB) that is the interface between the CR1000 and the control system, although some inputs are wired directly into the CR1000. The labels on the PCB describe connections to the CR1000 (labels such as 3L, C5, 12V) as well as external inputs and outputs, such as for the SUS and driving the circulating pump. (Note: the terminal blocks in the PCB pull out for ease of installation or for change out of the PCB.) The MC PCB incorporates a multiplexer to increase the number of channels that can be read.

Other components installed as part of the MC include MD485 modules that carry communications between the MC and LC’s, and outside communication hardware.
This can be an NL115 for Ethernet communication or a cell phone modem for radio communication.
There are number of switches and associated LED’s that give some indication of system conditions. (Note: the switches need to be depressed for 5 seconds to ensure their operation.)
Confidential Page 11 7/29/2010
The System On/Off switch is a means of stopping the solar system at the MC.
(System Off can also be triggered through the system software using a computer.)
In the Off position, the solar system will shutdown, meaning that the solar pump will, after some time delay, stop, and the authorization signal to the local controllers is removed so that the collectors will drive to stow. This switch cannot be overridden through software or by the Reset Switch.
The Reset Switch is a means of resetting the controller after some event has shutdown the solar system or if a fault has occurred. (Note: it is necessary to rectify any fault that is detected by the MC before the controller is reset.) Reset can also be triggered using system software.
The Wash Switch is a means initiating the wash sequence that rainwashes the collectors.
The Pump Switch has three positions. In normal operation it should be in AUTOmatic, where it is controlled by system software. The Off position will turn off the pump. The On position will turn on the pump. Since this will make the pump run continuously, this feature should only be used for diagnostic purposes. The LED will light when a signal to run the pump is output, either automatically or manually.
The Power Switch turns off the AC power (120 VAC in the US, or 220 VAC if used in other countries) that runs the AC circuitry that for instance will turn on the solar circulating pump.
The MC monitors some or all of the following control and safety variables:
• Sunlight (direct normal radiation through the Start-Up Sensor—SUS). The SUS can be connected directly to the MC or to a LC and monitored through the MC.
• Wind (via a wind anemometer (WA). The WA can be connected directly to the MC or to a LC and monitored through the MC.
• System flow (through a flow meter, flow switch and/or differential pressure switch)
• System Pressure (high and low using a pressure transducer or switch)
• System level on a tank
• Line AC Power
• Temperatures (using temperature switches and/or thermocouples) to detect high or low (freezing) temperatures
• Demand for thermal energy
Signals are output from the MC for solar field pump on/off control, LC track authorization, rain-wash and communication with the LC’s. The MC can be programmed to perform many additional functions.

2.2 Local Controller
Figure 2-4 illustrates a Local Controller box that runs two drives: “A” and “B”. For small systems, the functions of the MC and LC are incorporated into a single Combination PCB. The CR1000 is powered by a 12 VDC power supply. For overseas applications a 220/110 V transformer can be used to provide a source of low voltage AC power. Communication with the Master Controller is through the

• System tracking through the tracking sensors.
• Limit switches that regulate the extremes of collector travel
• Absorber temperatures.
There are number of switches and associated LED’s that give indication of system conditions. (Note: the switches need to be depressed for 5 seconds to ensure their operation.)
The Reset Switch is a means of resetting the controller after some event has shutdown the solar system or if a fault has occurred. Resetting the controller on PCB A will also reset the control for the “B” drive. (Note: it is necessary to rectify any fault that is detected by the LC before the controller is reset.) Reset can also be triggered using system software.
Confidential Page 15 7/29/2010
The Power Switch turns off the AC power (120 VAC in the US, or 220 VAC if used in other countries) that runs the AC circuitry that runs the motor contactors.
The “Power” LED indicates that DC control power is available to the PCB.
The Tracking Switch has three positions. In normal operation it should be in AUTOmatic, where motion of the collectors is controlled by system software. The Off position will turn off the circuit that drives the motors so the collectors will remain in a fixed position. The MANual position allows the collectors to be moved manually.
With the tracking switch in the MANual position, the collectors can be moved forward (out of stow) or in reverse (back to stow) under manual control by depressing the FWD/REV toggle switch. The corresponding LED light will come on to indicate the direction of travel of the collectors. Manually operating the troughs is helpful when washing or performing maintenance. However,
• Manual mode bypasses allallallall safeties built into automatic operation
• Manual mode should only be exercised when the limit switches and the position of the screw in the track is visible
• Manual mode should be exercised with extreme care when the pump is not running.
• The collectors should never be left in the manual position unless they are in stow
In manual operation, the limit switches are not active. This means that the system can be driven past the limit switches, both forwards and backwards causing parts to collide and break.
Also, care must be taken to make sure that the system is not positioned near the sun or in the path of the sun’s travel. Should the system be sitting idle in a manual mode and the sun crosses over the trough collectors, over-temperature and over-pressurization in the piping will occur if the pump is not circulating fluid. This situation can cause damage to equipment and is dangerous to personnel.
2.3 Wind Anemometer and Start Up Sensor, and Motor Disconnect The wind anemometer and SUS are designed to be wired directly into the MC.
Often, however, they are located in the solar field on a pole connected to a LC where it is more possible to monitor weather conditions in the solar field.
Communication to the MC is then through the MD 485 connection.

Latitude angle at site
Figure 2-6: Wind Anemometer with Start Up Sensor (SUS), and Motor Disconnect
The solar system will shutdown if the wind speed, as measured by the WA, exceeds the preset value.
The SUS outputs a voltage related to the level of direct normal radiation. This voltage must be more than a preset minimum for the solar system to operate. The SUS is mounted the latitude angle down from the vertical. Thus, on the equator (latitude angle 0), it would be facing straight up. It may be necessary in mid-summer to slightly raise the angle if the SUS is not registering a voltage at some time during the day. Similarly, during mid-winter, it may be necessary to lower the SUS to a greater angle from the vertical.
There is a motor disconnect for each drive motor. The switch on the outside of the box turns off the power to the motor. However, it does not turn off power to the controller. If for some reason there is a fault with the motor, the overload relay (OLR) inside the box can trip. After the cause of this fault is located and fixed, the OLR can be reset by pushing the button on the outside of the box.
Figure 2-7 shows the internals of the motor disconnect used to power a three phase motor. The forward and reverser contactors are shown together with the OLR and the disconnect switch.

2.4 Sun-Tracking Sensors
The sun tracking sensors detect concentrated sunlight reflected from the rims of the parabolic reflector. A bracket holding two sensors is mounted on each side of the receiver. (See Figure 2-8.) The “active” sensors are those that are illuminated by the sun, one on each side of the receiver. The sensors generate a voltage when they are illuminated. This voltage is interpreted by the LC to drive the collectors into focus. Time delays are incorporated into the controller logic to limit cycling of the collectors when a cloud passes.
Confidential Page 18 7/29/2010
Figure 2-8: Sun-tracking sensors
When the collectors first start up, the tracking sequence begins by driving the collectors in the forward direction. This is called the “search” mode. They will rotate until a beam of sunlight passes through the first active sensor (the one in the highest position when the collector is in stow) and begins to illuminate the second active sensor. At this point, the collectors stop. The tracking sequence then switches to the “acquire” mode. The collectors will reverse direction in a series of pulses until the difference in voltage output from the active sensors is within the specified ratio. At this point, the tracking sequence switches to the “tracking” mode. In tracking mode, the voltage output of the two active sensors is constantly compared. At a specified interval of approximately 7 seconds the drive motor pulses (if necessary) to maintain the collectors in focus.
Confidential Page 19 7/29/2010
The sensors are adjusted so that they are positioned on the edge of the focused light beam. Holes in the mounting bracket allow for this. Each pair of sensors on either side of the receiver should be positioned exactly the same.
If the collectors have not moved for a specified time interval of around10 minutes, the drive system will return to search mode. The collectors drive forward until they intercept the sun or the full forward limit switch is activated. After hitting the FF LS, the collectors move in reverse to acquire the sun in the reverse direction. If they miss the sun again in this direction they will drive into stow where they will remain for a predetermined time. After this time has elapsed, they will resume the search forward, unless the authorization from the MC has been removed.
