Fabrication of the marine mattresses shall be perform by a manufacturer or contractor that has perform that work at other location in project of similar size or larger. Such project shall be at least 5 years old and remain in good working order. Submit prior fabrication location, square footage of marine mattress installation, date in which project was completed, and point of contact information of owner.

3.1.1 Seams

Stitch the seams between geogrid panels to each other using braided lacing. The lacing must be stitched through each pair of apertures along the seam at least once, and the stitches must be sufficiently tight to close the gap between adjacent geogrid panels. The braided lacing must be securely knotted to the geogrid at spacing not to exceed 6 feet along the seam. Terminate the seam by knotting the lacing to the geogrid.

All cut ends of braid material shall be knotted within 1 inch to 2 inch of the end to prevent raveling of the braid material. The braid material shall be securely knotted to the geogrid at all ends of all stitched seams, and at a spacing not to exceed 6 feet along any stitched seam. Pieces of braid material may be spliced end to end by securely knotting.

The stitches along each seam shall be sufficiently tight to close the gap between the adjacent pieces of geogrid. The braid material shall be stitched through each pair of apertures along each seam at least once. The spacing of stitches shall be reasonably uniform at approximately 6 (minimum) stitches per foot along the entire length of each seam.

The joints along the sides of each unit shall be secured by seaming with braid using a lock-stitch configuration to provide complete closure of each unit.

Stitches shall be spaced evenly along each seam, with a minimum of 6 stitches per foot of seam. The braid material shall be securely knotted to the geogrid material at each end of each seam and at a minimum 3-foot spacing along each seam. The ends of each piece of braid used shall be knotted to prevent raveling of the braid. The braiding shall be sufficiently tight to prevent opening greater than 1 inch along the seam, but shall not be cinched so tightly that overlaps and binding result.

SECTION 31 05 21.01 45 Page 6

3.2 STONE FILLING

3.2.1 Filling Method 1

Placed the marine mattress in a jig that supports the mattress vertically with the long dimension lying horizontal. Mattresses compartments shall be filled in lift not to exceed 2.5 feet . The final lift height shall be less than 9 inches high, including a 2 inches overfill on the compartment.

Each lift should be tightly packed, except for the final lift, by rodding and/or vibration. Compacted stone fill should exhibit the following characteristics:

(a) tightly confined stones that will be immobile within the mattress structure,

(b) tensioned interior diaphragms,

(c) snug mechanical connections and seams,

(d) slight bulging of compartments, and

(e) no evidence of air space between compartments during lifting.

3.2.1.1 Overpacking

Avoid overpacking of the compartment that causes excessive bulging of the unit or interior diaphragms, and care must be taken that filling and compacting does not cause excessive damage to the geogrid or laced seams.

Stitching the top panel into place along the entire length completes the mattress filling operation.

3.2.2 Filling Method 2

An alternate filling method is to place the mattress horizontal with the sides and diaphragms held in place with removable wooden forms. Mattresses are filled using a front-end loader, fill is compacted, and the top is then stitched onto the mattress.

3.3 INSTALLATION

Submit marine mattress layout plan along with anchorage and joint details, sequencing and construction procedures, a minimum of 7 days prior to marine mattress placement.

3.3.1 Subgrade Preparation

Immediately prior to placement of the marine mattress and geotextile, the surface on which they will be placed shall be free of rock and other material that could damage the geotextile.

3.3.2 On-site Technical Assistance

Coordinate for a qualified representative of the marine mattress supplier to be present at the job site during the entire first week of installation to provide technical assistance as needed. The Contractor shall remain solely responsible for the quality of installation.

SECTION 31 05 21.01 45 Page 7

3.3.3 Placement

Install the marine mattress in accordance with the Manufacturer's recommendations. Mattress units shall be placed in position at the proper elevation and in the proper alignment. Units should be lifted from the horizontal position in a manner that minimizes severe bending or distortion of the top and bottom geogrid layers. The marine mattress shall maintain fairly uniform tensioning of the geogrid across the width.

The geotextile at the discretion of the Contractor shall be place on the slope prior to installation of the mattress or pre-attached to the marine mattress, in any case the geotextile panels shall overlap a minimum of 18 inches to each other.

3.3.4 REPAIR

Any units damaged during fabrication, filling, or installation shall be repaired in a manner approved by the Contracting Officer or shall be replaced by the Contractor. Any such measures required shall be at no additional cost to the Government.

Provided damage is limited to relatively small areas, seams can be re-laced if the adjacent panels have not separated. If the rock fill has already been compacted, it may not be possible to draw the seam together.

In this case, a patch can be applied by stitching on a section of geogrid.

Damage to the geogrid of filled mattresses should be repaired by stitching on a patch of new geogrid that covers the damaged area with at least 6 in.

overlap in all directions. Damage to the mattress container prior to filling with stone should be repaired by replacing the entire damaged geogrid panel.

Marine Mattresses that have been damaged after being put into service can be either repaired in situ or removed and replaced with new mattresses. In situ repair requires replacing any lost stones and applying a patch as previously described. This should only be done for small breaches of the geogrid or seams, and preferably only on mattresses that are not directly exposed to wave action. In cases where damage covers a wider area, or when two or more mattresses are damaged, it may be possible to remove the damaged mattresses and replace them with new units.

Removal and replacement will be more difficult if the rock fill is not contained during lifting of the mattress. Mattresses placed on sandy bottoms will trap sand in the voids between the rock fill, thus increasing the weight of the mattress to the point that it cannot be lifted out of the water without risking failure of the geogrid or the seams.

The manufacturer shall be responsible for determining the minimum cable strength compatible with the mattress size for safe handling. Cable strength shall be based on a minimum factor of safety of 5, and include appropriate reduction factors for mechanically crimped cable, and other fasteners. If applicable, loading conditions shall include the use of a spreader bar for placing the mattresses.

2.3.2 Fasteners Other than Cable

Systems that rely on geotextiles (or other fabric integral with the mattress) to maintain block-to-block interconnection shall meet the applicable portions of this specification for cables. Geosynthetics strength shall include appropriate factors of safety, with particular attention given to the grab points.

2.3.3 Design Requirements for Cable

ACB's that rely on cables to maintain block to block interconnection shall use ropes manufactured from polyester. The cable shall have a minimum breaking strength of 7,000 pounds. Polyester rope shall be constructed of high tenacity, low elongating, continuous filament polyester fibers; and shall consist of a core construction comprised of parallel fibers contained within an outer jacket or cover.

PART 3 EXECUTION

3.1 SUBGRADE PREPARATION

Place the ACB revetment on undisturbed native soils, or acceptably placed and compacted fill. Do not place the ACB on surfaces that contain mud, frost, organic soils, embankment that has not met compaction requirements, or where the Contracting Officer determines that unsatisfactory material remains in or under the subgrade.

3.1.1 Clearing

All vegetation shall be completely removed as specified in the SECTION 31 11 00.10 45 CLEARING, GRUBBING, AND REMOVAL OF DEBRIS and 31 14 13.23 45 STRIPPING. Remaining roots from trees and brush shall be removed to a depth of 1 foot below the subgrade surface. Loose roots and twigs, turf clods, stones larger than 1/2 inch diameter, and other debris shall be raked and removed from the final surface. Rills and gullies from erosion shall be corrected.

3.1.2 Bank Grading

Grading shall be finished to a smooth surface, typical of that obtainable

SECTION 35 31 19.10 45 Page 7 with a dozer and blade. A rough surface typically obtained with a backhoe or dragline will not be acceptable , except when ACB placement in water is shown on the drawings or approved by the Contracting Officer. .

3.1.3 Compaction and Subgrade Finishing

Incidental grading (where embankment is not otherwise specified) shall be compacted by heavy equipment or by tamping with a bucket to a density characteristic of the surrounding soils. The final surfaces accessible by compaction equipment shall be compacted with a smooth drum roller or vibratory plate tamper until there is no further evidence of consolidation. Where slopes limit operation of compaction equipment, the final surface shall be back-dragged to a dense smooth surface with bladed equipment. Localized loose or soft zones shall be corrected.

3.1.4 Grade Tolerances

The grading tolerance shall be within 2 inches from the prescribed elevations, with no abrupt variations that would cause unacceptable projections of individual blocks.

3.1.5 Subgrade Surface Tolerances

The subgrade shall be maintained in a smooth condition between installation of the geotextile and the blocks. Windrows, stones, clods of cohesive soil, and irregularities shall be raked smooth. Ruts, rills and gullies resulting from traffic, precipitation runoff, groundwater seepage, etc. shall be corrected prior to installation of blocks.

3.2 GEOTEXTILE INSTALLATION

3.2.1 General

See Paragraph BLOCK INSTALLATION for drawing requirements. Geotextile for the ACBs shall be installed in accordance with the SECTION

33 46 13.00 45 GEOTEXTILES USED AS FILTERS.

3.3 BLOCK INSTALLATION

Placement of blocks shall be in accordance with the manufacturer's recommendations and the Contractor's approved shop drawings. Submit drawings showing details of the ACB and Geotextile Installation, including the block layout patterns in relation to the feature alignment, anticipated locations of cast-in-place concrete joints, mattress junction details, soil anchors, and proposed installation methods for void filling materials, at least 10 days prior to the start of installation of ACB.

3.3.1 Placement of Pre-Assembled Mattresses

Placement of pre-assembled mattresses shall be done with mattresses attached to a spreader bar to aid in lifting, aligning and placing the mattresses. The mattresses shall be placed directly into position, with a maximum space or gap between mattresses of 3 inches in excess of the nominal joint spacing of blocks within the mattress. Mattresses out of alignment shall be lifted and reset. Mattresses shall not be pushed or pulled laterally after they are in contact with the geotextile. No overlapping of mats will be accepted and no blocks shall project vertically more than 1 inch beyond the adjacent blocks. As adjacent mats are placed, they shall be secured to each other by fastening the

SECTION 35 31 19.10 45 Page 8 protruding horizontal and vertical cable connections and end cable loops together along each side of the mats.

3.3.2 Tolerances

Maximum acceptable block projections (vertical offset from adjacent blocks) for "installation in the dry" shall not exceed 1.0 inch for cabled systems . Typical block projections shall be less than half the maximum projections.

3.4 CONCRETE JOINTS

3.4.1 General Requirements

Use of cast in place concrete joints shall be minimized to the extent practicable. The Contracting Officer shall be informed of all concrete joints not shown on shop drawings prior to field placement. Joints that shall require concrete include:

- Joints between cable tied mattresses where the joint is 3 inches wider than the nominal joint.

- Abutments where the ACB meets headwalls, pipe penetrations, or sidewalks.

- Areas where there are partial blocks (to avoid small blocks with reduced hydraulic stability).

Field placed concrete shall be proportioned for similar strength and durability properties as the ACB concrete. Cable ties and anchoring shall be completed prior to placing concrete.

3.4.2 Abutments

The ACB shall abut pipe outlets and other abutments in a neat appearance.

Unless a specific detail is indicated on the drawings, voids shall be filled with partial blocks and the gap shall be filled with cast-in-place concrete. The concrete shall be installed flush with the surface of the blocks, and shall be float finished.

3.5 PROTECTION OF WORK

Work shall be protected against damage from subsequent operations.

Displaced or broken blocks shall be removed and replaced to conform to all requirements of this Section. Damaged material shall not be incorporated. Equipment shall not be allowed on the ACB that could crack, cause abrasion, or otherwise damage the blocks. Vehicles shall not operate directly on geotextile, except that rubber tired vehicles may operate directly on short reaches of geotextile that meets or exceeds AASHTO M 288 survivability requirements for Class 1 geotextile, if there is no rutting, if the vehicle access is necessary to accomplish the work, and if the Contracting Officer observes the operation and approves.

Vehicles shall not operate on the ACB until (during or after) placement of void filler. Vehicle traffic on the ACB shall be restricted to light weight rubber tired vehicles, and where intermittent access is necessary to accomplish the work. Routine haul routes shall not be established on the ACB. These allowances shall not waive the Contractor's obligation to maintain the installation until acceptance, and verify that vehicle access does not crack, or in any way damage, the ACB.

SECTION 35 31 19.10 45 Page 9

3.6 CONTRACTOR QUALITY CONTROL

3.6.1 Compliance Inspection

The Contractor shall inspect for compliance with Contract requirements and record the inspection of operations including but not limited to the following as applicable:

(1) Preparation of surface to receive articulated concrete block.

(2) Individual concrete blocks and geotextile soundness for freedom from defects.

(3) Cables and fittings - breaking strength

(4) Assembly of articulated concrete blocks bound by cables to form mattresses.

(5) Placement of Articulated Concrete Blocks and geotextile on the prepared subgrade.

(6) Tying of cables to reinforcement, concrete paving, and concrete structures.

(7) Embedment of cables and mattresses in side trenches, toe trenches and tie-ins into existing mattresses.

3.6.2 Quality Control Testing

The following testing shall be performed independent of the manufacturing process, by an agency other than the manufacturer. The ACB blocks shall be sampled and tested for compressive strength, water absorption and unit weight. The sample frequency shall be 3 specimens for each 3000 SY . Test methods shall be consistent with those specified in PART 2 PRODUCTS.

3.6.3 Records

A copy of the records of inspections, tests, and corrective action taken shall be submitted as directed.
