NOTE
"High Electromagnetic Field Environments" are environments where wire is run in close proximity to the following:
-Gas Ignition Systems (such as on Rooftop Units) -Radar Equipment -Magnetic Resonance Imaging Equipment -Arc Welders -Automated Equipment on a factory floor -Outdoor Environments
AI, AO Externally powered, 18/4 or 18/3 conductor stranded twisted shielded sheathed
TABLE 2
High Electromagnetic Field Environments - See Details Below
Application
N2, AI, AO, BI
Cable Type
18/3 or 18/2 conductor stranded twisted shielded sheathed
Note: When using a 2-conductor cable the conductor matching the jacket color is wired at the controller input/output signal terminal and the black wire is wired as the common wire or hot feed. When using a 3-conductor cable the conductor matching the jacket color is wired at the controller input/output signal terminal, the black wire is wired as the common wire or hot feed, and the white wire will be the power feed wire.
For instance, when wiring a 0-10V Analog Input, the yellow wire is the signal input, the black wire is the common, and the white wire will provide power to the remote device.
Maximum Voltage Drop on 24 VAC Power Wiring
Controllers in particular are sensitive to variations in their supply voltage. To maintain proper operation, the supply voltage variation should not exceed 2 Volts.
Table 18 lists the maximum one-way distance that power wiring can be run for a particular load and wire size. This limits the voltage drop on a 24 VAC power circuit to 2 Volts (the limit per product engineers).

Data for 18 AWG and greater is from chapter 9, table 8 of the 2005 NEC Resistances are valid at 75 C. See the table for temperature correction factors.
The following formula was used to approximate the wire runs in this table:
Voltage drop / (ohms per kFt * laod in amps)
To determine the wire size required to maintain a maximum 2 Volt drop:
1. Add the power requirements (VA) for the controller and any connected devices.
2. Determine the wire length required.
3. Locate the next larger length on the table and go up to the wire size.

Wiring Locate connectors and other components on the FX20/FX60 controller. Make connections to the FX20/FX60 in the following order.
Panel Wiring:
1. Connect supplied earth grounding wires (with spade connector) from the earth ground lug on the FX20/FX60 and any accessory modules (if used) to a nearby earth grounding point. See Grounding for details.
2. Prepare power wiring (leave the unit powered off).
Field Wiring:
3. Connect communications cables. See Communications Wiring for ports available on the FX20/FX60 base unit. For ports on any installed option card (LON, RS-232, RS-485, and modem), refer to the specific mounting and wiring guide for additional details.
4. If NDIO modules are installed, connect the I/O wiring. Refer to the appropriate mounting and wiring guide for complete details.
5. Connect the backup battery to the FX20/FX60 battery connector, and apply power
Power consumption depends on installed accessories and option cards, and may vary from:
• FX20/FX60 with power module alone: approximately 8.5 VA (AC) or 8.5 W (DC)
• FX20/FX60 with power module and 4 NDIO modules, plus option cards: up to 20 VA
(AC) or 20 W (DC)
Grounding An earth ground spade lug (0.187 in. [4.75 mm]) is provided on the base of the FX20/ FX60 for connection to earth ground. For maximum protection from electrostatic discharge or other forms of electromagnetic interference, connect the supplied earth grounding wire to this lug and a nearby earth ground (see Figure). Keep this wire as short as possible.
Power is provided for the FX20/FX60 plug-in accessory modules through the 20-pin accessory connectors; however, connect the earth ground spade lug of each accessory module to ground in the same manner.
▲CAUTION: Do not apply power to the system before checking all wiring connections. Short circuited or improperly connected wires may result in permanent damage to the equipment.
▲CAUTION: If powering from a 24 VAC transformer, do not power any other equipment with it.
Otherwise, conducted noise problems may result. Also, do not ground either side of the transformer’s secondary.
▲IMPORTANT: Turn off power to the FX20/FX60 before inserting or unplugging accessory modules. Wait for the LED activity to stop (all LEDs off).
▲IMPORTANT: Before handling circuit boards, discharge any accumulated static by touching the metal surface of the FX20/FX60.
▲IMPORTANT: During boot-up, the heartbeat LED blinks in a 90% on, 10% off pattern. Do not remove power during this time, or data loss may result (NDIO module’s firmware upgrade may be in progress).

Chiller Plant Overview
When the Chilled Water Plant is commanded to normal, the lead secondary pump will be commanded to start.
The building pressure differential setpoint will be maintained by modulating the speed of the secondary pumps that are running. The lower of the two zones pressure will be maintained. If the pump speed is at 100% for 15 minutes, the next numerical pump will be commanded to start. If the pumps speed is below 65% for 15 minutes, the last numerical pump will be commanded to stop.
In stage 0 and 1, only one pump will be allowed to run. In stage 0, the low saturation of 40% to maintain flow through condensers, and high saturation of 60% for adequate heat transfer will be maintained.
If a pump fails, or is flagged unavailable, the next numerical pump will be commanded to start. Lead pump changes weekly.
There are seven stages of cooling available. Stage 0 is no mechanical cooling, heat being transferred from the chilled water loop via the cooling coils of several AHU’s. The air entering the cooling coil on associated AHU’s is 45 DegF, thus removing heat from the water. The odd numbered stages are with the 450 ton machine enabled.
The even numbered stages are 1000 ton machines enabled. Example: stage 2 equals 1 large machine, stage 3 equals 1 large and 1 small machine, etc. If a chiller fails, or is flagged unavailable, the next numerical chiller will be commanded to start. Lead chiller changes weekly.
The primary chilled water pump will be commanded to start, when its associated chiller process is commanded to enable, and a time delay allowing the control valve to open. The pump will be commanded off after the chiller status has proven off, and a time delay allowing the control valve to close. The evaporator valve will be modulated to maintain a flow setpoint while the chiller is enabled.
The primary pump is specific to a chiller. A different pump can only be utilized by manual valve staging. This is a difficult procedure. Software control intervention is not possible.
The condenser water pump will be commanded to start, when its associated chiller process is commanded to enable, and a time delay allowing the control valve to open. The pump will be commanded off after the chiller status has proven off, and a time delay allowing the control valve to close. The condenser valve will be modulated to maintain a flow setpoint while the chiller is enabled.
The condenser pump is specific to a chiller. A different pump can be utilized by software control intervention.
This is not an automated strategy, and can only be utilized with overrides.
The process determines how many tower cells are needed by the number of chillers sequenced to enable. This will cause tower cells to enable and disable during staging up or down, since the chillers overlap during staging, to prevent fluctuations in chilled water temperature. Even though the sump level may alarm, it will return to normal within several minutes.
The condenser water setpoint is maintained by modulating control valves over and bypassing the cells, and by controlling the speed of fans 1, 2, 3, and/or the low/high speed of fans 4 and 5. This is accomplished by a PIDL output to fans 1, 2, 3, and through a binary sequencer with 10% increments on the 2-speed motors. There are time delays between fan staging and speeds.
The cooling tower has a summer mode and winter mode. This is manually commanded by the control techs. In the summer mode tower cells 4 and 5 rotate lead. In the winter mode cells 1, 2, and 3 rotate lead. This prevents cells 4 and 5 from draining back to the sump and overflowing out the standpipe during low load conditions.
The tower sump level setpoint is maintained by modulating the 4” make-up valve.
A sleuth gate valve has been added to the channel to cells 4 and 5. This will allow the condenser water to be held in the basin during staging down, instead of overflowing the sump.
Upon the OAT decreasing below 46 DegF, the chiller plant will be commanded to the winter mode, and shut down all chillers and associated equipment. The lead secondary pump will stay commanded on. This chilled water economizer is interlocked with all associated air handling units. The chilled water pump on the AHU’s will be commanded to start, and the chilled water valve will be commanded to 100% open. Should the discharge air temperature fall below 50 DegF, the high saturation of the chilled water control will readjust to maintain this limit.
The 45 DegF air entering the cooling coil will remove heat from the chilled water loop. The water temperature will maintain around 48-56 DegF. Trial and error has determined that chilled water below 59 DegF is adequate during no load conditions.
Upon a rise in OAT above 48 DegF, the chilled water plant will be commanded back to the summer mode, along with the AHU’s back into control, and the chillers allowed to stage as needed.
When the OAT is between 48 and 55 DegF and in stage 1 or when the OAT is between 55.1 and 64 DegF and in stage 2; the chillers will not be allowed to stage. This will prevent the chillers from continuously staging up, from a condition of the chilled water temperature above the setpoint. When the OAT is above 64.1 DegF the chiller staging will be allowed to resume. These values are derived from trial and error, and only adjustable in the control logic.
During occupied modes, alarm values and critical levels will be written to analog and binary objects. Controlled variables alarms will track setpoint adjustments. Time delays will allow units to stabilize before alarms are activated after startup. Seasonal control loop alarm values will be deleted during disabled conditions. These alarms will be rewritten to the object during the occupied conditions. I.E. humidity control loop, etc.
During the unoccupied modes, alarm values and critical levels will be deleted to analog and binary objects. This prevents nuisance alarms when the unit has been commanded off. Alarms of a critical nature will always be available.
All critical 1 alarms will also notify the chiller plant operator, and control technician, via pager.
Additional logic interlocks allow intervention of automated staging:
Blue indicates the actual object name and commanded values are in grey.
To quickly stage to no chillers, command NoStage to Stage0. This will remain until manually commanded back to Normal. The secondary pump will continue to run, and maintain pressure setpoint.
To command the stage to any desired stage, enter the desired stage in StgWntd, and then command EnaStge to StgNow. Both objects will reset automatically. This process will take several minutes, be patient.
To maintain in a stage and not allow staging, software override FrezStgs to Hold. The current stage will remain until the override is removed, and commanded back to Resume.
To allow staging to stage 1, but not allowing any further staging, command Chlr3 in system 22-Econ to 3_Only.
This will prevent any large machines from starting. Normal will allow all machines to stage.
If during the winter mode and instructed to start a chiller by management, command DaveSaid to Start. This will abort the shutdown sequence from the OAT, and start in stage 1.
To keep the chiller plant in the economizer mode, command EconLock to Lock. This will abort all other staging processes until commanded back to Normal.
The outdoor air temperature and chilled water economizer are global information, which is commanded out to all supervisory devices every 10 minutes.
Chilled water return pressure is monitored and controlled. The makeup booster pump will be commanded on at 55 PSIG and will be commanded off at 60 PSIG. The desired standing pressure is 59 PSIG. The system pressure does fluctuate due to the sand filter blow down during the backwash cycle.
Chillers 1 through 4 Operations
Upon a download of NCM6, ClgEna will be process commanded to Normal. This object will remain Normal, unless manually commanded for an emergency shutdown, ShutDwn, of all plant equipment, including secondary pumps.
To shut down all plant equipment using the process staging and leave the lead secondary pump on, command the object NoStage to stage Zero.
To shut down all plant equipment immediately including the secondary pumps, command the object ClgEna to stage ShutDn.
Stage 0 has the lead secondary pump on, and modulating the pump speed to maintain chilled water pressure setpoint.
EconLock is a manual command lockout to keep the system in the Winter mode.
Upon a rise in OAT above 48 DegF, ClgEcon will be process commanded to the Summer mode. ChlrStg will be
0. All the AHU’s will switch to the Summer mode.
For the process to stage up from stage 0 to stage 1, the chilled water return temperature, TE22ChWR, must be above 54 DegF. Lvl-Safe must be Safe to stage up to any stage, and upon any two True start requirement conditions for 15 minutes the process will stage up, through stage 7, if required. Flow start requirement is 1500 GPM more flow in the secondary loop verses the primary loop. FLA start requirement is the chillers running above 95% FLA. Temperature start requirement is ChWS temperature 4 DegF above setpoint.
For the process to stage down, LvlSSafe must be Safe, and one True stop requirement. Flow stop requirement is 1000 GPM more flow in the primary loop verses the secondary loop. Temperature stop requirement is the return temp from the building verses the return temp to the chillers. PChWR-T is 4 DegF lower than TE22ChWR.
There are seven stages of cooling. Stage 1 is chiller 3. Stage 2 is the lead chiller. Stage 3 is the lead chiller and chiller 3. The odd stages are with chiller 3. If a chiller fails, or is unavailable, the next numerical chiller will start.
If chiller 3 is unavailable, the process will skip the odd stages. Note this, to let the process stage up quicker, if needed. An SWO on the chiller process command, Chlr#Seq, will manually start or stop the chiller and associated equipment, if needed for servicing, etc. If a chiller is overridden, the process will still control the stages, compensating for the machine in override. When the override is removed, this may cause a problem, depending on the requirements and load conditions.
Note: An override means you are taking responsibility for that manual action. Just be certain that is the best action to take, and know what the result will be.
When a chiller is made available, if the process had skipped it due to being unavailable, that chiller will be commanded to start, and the chiller in its place will be commanded to stop. It may be cost saving to leave a chiller unavailable, verse stopping another one just to take its place. Example of this is making the lead chiller available, when it had been unavailable, and the process had replaced it with the next numerical chiller available.
Object Chlr3, in the Econ system, is a manual command object to prevent the staging above stage 1.
On Tuesday at 2:00am, the lead chiller will change to the next numerical 1000 ton chiller.
Primary Pumps
The primary chilled water pump, MY*ChP will be commanded to Start, when it’s associated chiller process, Chlr*Seq, is commanded to Enable and a time delay allowing the control valve to open. The pump will be commanded to Stop after the chiller status has proven off, and a time delay allowing the control valve to close.
The evaporator valve Ch*EVlv, will be modulated to maintain a flow setpoint, FC*Evap.
The primary pump is specific to a chiller. A different pump can only be utilized by manual valve staging. This is a difficult process. Software control intervention is not possible.
Secondary Pumps
When NCM6 is downloaded or object ClgEna is commanded to Normal, the lead secondary pump will be commanded to Start. The building pressure differential setpoints, PC-CWing and PC-AWing, will be maintained by modulating the speed of the secondary pumps that are running. The lower of the two pressures will be maintained. If the pump speed is at 100% for 15 minutes, the next numerical pump will be commanded to Start.
If the pumps speed is below 65% for 15 minutes, the last numerical pump will be commanded to Stop.
If a pump fails, or is flagged unavailable, the next numerical pump will be commanded to Start. Lead pump changes weekly.
A pump ramp up-down feature will occur when lead pump changes. Only one pump will be allowed to run in the ClgEcon mode, or stages 0, 1, and 2.
PC-CWing and PC-AWing will be reset using a span from the OAT. The span is 3.5 PSIG @ 55o OAT, and 7.5 PSIG @ 85o OAT. These values are adjustable.
In ChlrStg 7, the secondary CHW will not be allowed to over pump more volume than the primary CHW.
MaxLoad will implement a PIDL control to maintain zero flow across the coupling by commanding a new high span output to the span reset. During this time, the furthest AHU’s may experience low pressure differential, resulting in low CHW volume. Upon staging down, MaxLoad will revert back to span. Future additional chiller capacity will correct this issue.
When not in the ClgEcon mode, FC-SecPm, secondary pump low saturation, will limit the pump speed from decreasing below 40% speed. This will maintain adequate flow for external DX condensers on the chilled water loop, during low load conditions.
When in the ClgEcon mode, FC-SecPm, secondary pump high saturation, will limit the pump speed from increasing above 60% speed. This will maintain adequate flow for exchanging heat from the chilled water loop, without mechanical cooling.
Update: 1/6/2010 The building pressure differential setpoints, PC-CWing and PC-AWing, will be maintained by modulating the speed of the secondary pumps that are running, regardless of the ClgEcon mode.
Chilled water return pressure RetPress is monitored and controlled. The makeup booster pump MakUpPmp, will be commanded on at 55 PSIG and will be commanded off at 62 PSIG. The desired standing pressure is 59
PSIG.
On Monday at 2:00am, the lead pump will change to the next numerical pump.
Cooling Towers
The condenser water pump, MY*CWP, will be commanded to Start, when it’s associated chiller process, Chlr*Seq, is commanded to Enable, and a time delay allowing the control valves to open. The pump will be commanded to Stop, after the chiller status has proven off, and a time delay then allowing the control valves to close. The condenser valve, Ch*CVlv, will be modulated to maintain a flow setpoint, FC*Cond, while the chiller is enabled.
The condenser pump is specific to a chiller. A different pump can be utilized with software control intervention.
This is not an automated strategy, and can only be utilized with overrides.
The condenser water temperature, TE22Twr, is maintained by modulating water flow over and bypassing the cells, and controlling the speed of the fans on cells 1, 2 and 3, and controlling the high/low speed of the fans on cells 4 and 5.
The condenser water bypass setpoint, TCByp 75 DegF, is maintained by modulating control valves TY12Twr and TY22Twr. This setpoint is reset when the OAT is less than 46 DegF. This reset feature is still in the process, although not used due to the ClgEcon mode.
The condenser water setpoint, Twr-Stpt 76 DegF, is maintained by controlling the speed, VY*Twr, of fans 1, 2, 3, and/or the low/high speed, MYT*Low and MYT*High, of fans 4 and 5. This is accomplished by a PIDL output to fans 1, 2, 3, and through a binary sequencer with 10% increments on the 2-speed motors. There are time delays between fan staging and speeds.
If a tower cell fails, or is flagged unavailable, the next numerical tower cell will be commanded to start.
Warning:
Do not override fan speeds without thinking of the consequences.
The process determines how many tower cells are needed by the number of chillers sequenced to enable, Fans-Req. This will cause tower cells to Enable and Disable during staging up or down, since the chillers overlap during staging, to prevent fluctuations in chilled water temperature. Even though the sump level may change, it will return to normal within several minutes.
The following schedule is the required cells per stage.
Stage1 = one cell Stage2 = two cell Stage3 = three cell Stage4 = three cells Stage5 = four cells Stage6 = five cells Stage7 = five cells
The cooling tower has a lead mode and back up mode. This is manually commanded by the control techs. In the lead mode tower cells 1, 2, and 3 rotate lead. In the back up mode cells 4 and 5 rotate lead. Lead tower cell changes weekly. In the lead mode only cells 1, 2, 3 will be operational, with cells 4 and 5 as back up cells in case of failure. Under full load conditions cells 4 and 5 can be utilized for additional heat transfer, if commanded to available, Avail.
The tower sump level setpoint, LCTwr 6 feet in odd stages, and 5.5 feet in even stages, is maintained by modulating the 4” make-up valve, TYCWMU. This setpoint is on a reset schedule, depending on the current chiller stage. This valve will be commanded to 0% when the chilled water make up pump is on. If the sump level, LT22Twr, goes into low alarm, or the chilled water pump goes off, the tower make up valve will resume under control. Minimum operating depth is 2 feet.
On Wednesday at 2:00am, the lead will change to the next numerical fan.
